Description
本開示は特に好ましいクランク室の換気(CCV)フィルタの開発に関する。特に、クランク室ガスをろ過するシステム(arrangements)における有利なフィルタ媒体の使用に関する。好ましい媒体は、湿式法で作製するプロセス(wet laid process)からシートの形態で提供される。媒体は、例えば、ラッピングまたは巻きつけ手法により、またはパネル構造での提供によりなどさまざまな方法でフィルタシステムに組み入むことができる。
過給ディーゼルエンジンはしばしば「吹抜け(blow-by)」ガス、すなわち、内燃室からピストンを通り過ぎる空気−燃料混合物のガス漏れの流れを発生する。そのような「吹抜け」ガスは、一般にガス相、たとえば、(a)主に0.1〜5.0μm(主に、数で)の液滴を含む疎水性流体(例えば、燃料のエアゾールを含む油)と、(b)通常、大多数が約0.1〜10μmの大きさのカーボン粒子を含む燃焼からの炭素汚染物質とを輸送する空気または燃焼オフガスを含む。そのような「吹抜け」ガスは、一般にエンジンブロックから吹抜け排気口を通って外に向けられる。
図2を参照すると、クランク室・ガスフィルタまたはフィルタ配置構成36の実施例は、参照番号50で示されている。示された典型的なフィルタ配置構成50はハウジング52を含んでいる。図示されたハウジング52は、ツーピースの構造物を含む。特に、ハウジング52は、基体アセンブリ54と取り外し可能なカバー部材56とを含んでいる。基体アセンブリ54は基体55とふた57を含んでいる。
作動中、フィルタ配置構成50は以下の通り作動する。エンジン・クランク室からの吹き抜けガスは、ガス流入口ポート58を通過すると理解される。ガスは調整弁ハウジング74の内部84に入る。弁アセンブリ92は、ダイヤフラム構造物94とネック88の間のギャップ106を通過するガスの通路を可能にする。エンジン・クランク室からの圧力が増加するとギャップ106はより大きくなり、ダイヤフラム構造物94をスプリング96の反対方向にかつふた57に対して体積108の中に入るように移動させる。ガスは次にネック88の内部部分104に流れる。そこから、ガスはオープションの第1ステージのコアレッサ・フィルタ64を通過する。オープションの第1ステージのコアレッサ・フィルタ64は、使用される場合には、ガスが媒体パック190を通過する前に第1ステージのコアレッサ・フィルタ64を通過するように構造物中に固定される。
フィルタ配置構成36は、1.5リットル〜16リットルエンジンで50〜1200馬力のターボ過給、過給、または天然ガスディーゼルに有用である。1つの応用では、エンジンは250〜400馬力のV−8エンジンである。エンジンは、少なくとも3リットル、通常7〜14リットルのピストン排気量を有する。エンジンは、通常、8〜16cfmの発生した吹き抜けガスを有する。好ましいフィルタ配置構成36は、1〜20cfmの吹き抜けガスを扱うことができる。
この章では、図2〜図7の実施例で有用な材料について説明する。本明細書に記載された材料以外のさまざまな材料を使用することができる。

コアレッサ・フィルタとガスクリーナ配置構成の別の代替の実施例は図10〜図12に400として図示されている。ガスクリーナフィルタ配置構成400は、ハウジング402を含んでいる。図示されたハウジング402は、ツーピースの構造物を含む。特に、ハウジング402は基体アセンブリ404と取り外し可能なカバー部材406を含む。基体アセンブリ404は基体405とふた407を含んでいる。
作動において、図示されたフィルタ配置構成400は以下の通り作動する。エンジン・クランク室からの吹き抜けガスは、ガス流入口ポート408を通って入ってくる。ガスは弁ハウジング424の内部603を通過する。弁アセンブリ496は、ガスの流路を可能にし、ガス流れ開口490を可能にする。そこから、ガスは第1ステージのコアレッサ・フィルタ416を通り抜ける。
予備形成された挿入部品の代替の実施例は、図16〜20において一般に650で示されている。挿入部品650は挿入部品446に代わってフィルタエレメント420中で使用可能である。挿入部品650はそれ自身に便利な製造技術を賦与する。
ここで、本明細書に記載されたフィルタエレメントを製造するのに使用可能な例示の鋳込み技術を示す図22と23を参照する。多くの配置構成において、挿入部品構造物(予備成形された挿入部品446と予備成形された挿入部品650)は、使用時に、上記説明された技術の基づいて、前もって組み立てられる。図22と図23に図示された予備成形された挿入部品は、一般に900で図示される。予備成形された挿入部品900はオープションのコアレッサ媒体904を保持するためのフレーム構造物902を含んでいる。予備成形された挿入部品900は管またはテーパ状の壁906およびリング構造物908もまた含んでいる。
本明細書に特徴付けられたタイプの好ましいクランク室の換気フィルタは、湿式法で作製した媒体を含む少なくとも1つの媒体ステージを含んでいる。湿式法で作製した媒体(wet laid media)は、湿式法で作製するプロセス(wet laid process)を使用するシート形態で形成され、そして次に、フィルターカートリッジ上/中に配置される。通常、湿式法で作製した媒体シート(wet laid media sheet)は、通常、例えば、管状形態中の複数の層中で、点検可能なカートリッジ中で、積層された、覆われた、または巻きつかれた、媒体ステージとして少なくとも使用される。使用中に、点検可能なカートリッジは、排出を容易にするために垂直に配向された媒体ステージとともに配置されるであろう。例えば、媒体が管状形態であるならば、媒体は通常、一般に垂直に延びている中央の長手軸に向きを合わせられる。
1.媒体組成物は、計算された細孔径(X−Y方向)が少なくとも10μm、通常は少なくとも12μmをもつ形態で提供される。細孔径は通常は60μm未満、例えば、12〜50μmであり、通常は15〜45μmである。
2.媒体組成物は、DOP%効率(0.3μm粒子に対して10.5fpmで)が3〜18%の範囲内、通常は5〜15%をもつように調整されている。
3.媒体組成物は、本明細書で提供される一般的な記載に基づく2成分繊維材料を、シート中のろ過材料の総重量の少なくとも30%、通常は少なくとも40%、しばしば少なくとも45%、通常は45〜70%以内で含んでいる。
4.媒体組成物は、少なくとも1μm、例えば、1〜20μm以内の平均最大断面寸法(平均直径は丸い)をもつ2次繊維材料を、シート中の繊維材料の総重量の30〜70%(通常は30〜55%)を含んでいる。ある場合には、平均最大断面寸法は8〜15μmである。平均長さは、通常1〜20mm、しばしば、1〜10mmとして定められる。2次繊維材料は繊維の混合物であり得る。代替物は可能であるが、通常はポリエステルおよび/またはガラス繊維を使用する。
5.通常および好ましくは、繊維シート(および結果として得られる媒体ステージ)は2成分繊維中に含まれるバインダー材料以外の追加のバインダーを全く含んでいない。追加の樹脂またはバインダーが存在する場合は、好ましくは、総繊維重量の約7%、より好ましくは総繊維重量の3%未満である。
6.通常および好ましくは、湿式法で作製した媒体は、少なくとも20ポンド/3,000平方フィート(9kg/278.7m2)、通常は120ポンド/3,000平方フィート(54.5kg/278.7m2)の坪量まで作られる。普通は、40〜100ポンド/3,000平方フィート(18kg〜45.4kg/278.7m2)範囲内で選択される。
7.通常および好ましくは、湿式法で作製した媒体は、フレージャー透過性(フィート/分)が40〜500フィート/分(12〜153m/分)、通常は100フィート/分(30m/分)である。坪量は、約40ポンド/3,000平方フィートから100ポンド/3,000平方フィート(18〜45.4kg/278.7m2)のオーダーであり、通常の透過率は約200〜400フィート/分(60〜120m/分)であり得る。
8.0.125psi(8.6ミリバール)のクランク室の換気フィルタ中の上記記載された媒体ステージを形成するために使用される、湿式法で作製する媒体シートの厚さは、通常は少なくとも0.01インチ(0.25mm)、しばしば約0.018インチ〜0.06インチ(0.45〜1.53mm)、通常は0.018〜0.03インチ(0.45〜0.76mm)のオーダである。
本明細書に関する一般的に関心のあるタイプのクランク室の換気フィルタの多くのタイプは、通常、101〜305mm(4〜12インチ)の範囲内の高さを持つ管状(筒状または他の)の媒体ステージを有する。
1.媒体は、ろ過するクランク室換気ガス中に含まれる油粒子の合体と排出とを提供する。
2.ガス流れ中の他の微粒子の選択されたろ過を提供する。
a.媒体の通過(媒体から)下方に重力によって合体した油微粒子を排出することは難しいは遅いので、ガス流れ中に油の再混入の増加がもたらされる。
b.媒体を通過するクランク室のガス流れに対して受け入れられないレベルの規制が提供される。
a.油の微粒子は集まって合体しそうにない。
b.媒体パックの許容可能な総合レベルの効率を達成するために、たくさんの数の層、従って媒体の厚さが必要である。
ソリディティは、繊維によって占有された媒体の容積分率である。ソリディティは媒体の単位質量あたりの体積によって分割された単位質量あたりの繊維体積の割合である。
本明細書基づいて媒体パックを作るために利用される媒体の厚さは、1平方インチの丸い押さえを備えたエームズ#3W(BCA メルローズ マサツセッツ州)などのダイヤル・コンパレータを使用することで通常測定される。合計2オンス(56.7g)の重量が押さえを通して印加される。
述べられた好ましい効率は、クランク室の換気フィルタを形成するために使用される湿式法で作製した媒体の層またはシートに対して好ましい。この要件は、多くの湿式法で作製した媒体の層が、通常少なくとも85%、またはしばしば90%以上、ある場合には95%以上の媒体ステージに対して総合的に好ましい効率を発生するために通常要求されることを示している。
通常の湿式法で製造したエアーフィルタ媒体は、バインダーを追加して利用することにより強度を達成する。しかしながら、このことは効率と透過性を含み、ソリディティを増加させる。したがって上記示したように、本明細書の好ましい定義に基づいて湿式法で作製した媒体シートと媒体ステージは、通常はバインダーを全く含んでいないか、またはバインダーを含む場合は全繊維重量の7%未満、通常は全繊維重量の3%未満のレベルで含む。
1.2成分繊維の構成成分
上記説明したように、媒体の繊維組成物は30〜70重量%の2成分繊維材料を含むことが好ましい。媒体中で2成分繊維を使用する主要な利点は、比較的低いソリディティを維持しながら繊維サイズを有効に利用するためである。これは、2成分繊維が存在するために、クランク室の換気フィルタ中に設置するために十分に高い強度媒体を実現しながら達成される。
2成分繊維はクランク室の換気フィルタ媒体のためのマトリクスを提供する。追加の繊維または2次繊維は、十分にマトリクスを充填し合体するための所望の特性と効率とを提供する。
繊維の表面特性の変更して接触角を増加すると、フィルタ媒体およびそれにより形成されるフィルタ部品の排出能力(圧力低下と量的な効率に対して)を高めることができる。繊維の表面を変更する方法は、フッ素化学物質またはシリコーン含有材料などの表面処理剤を通常、媒体の最大5重量%まで適用することである。
(a)実施例A
実施例Aは例えばクランク室の換気フィルタ中の媒体相として使用可能なシート材料であり、その中で媒体相は良い合体/排出の両方を提供するために必要とされ、また、媒体相は総合的なろ過の使用可能な効率を提供するために層中で使用することができる。材料は、例えば、4インチ〜12インチ(100〜300.5mm)の高さを有する筒状の媒体として使用する場合に、良好にかつ効率的に排液する。媒体を複数回巻き付けてそのような媒体パックを作る。
実施例Bは、6mm長さに切断されたデュポンのポリエステル2成分27IPの50重量%と、ロウシェ(Lausch)のB50Rマイクロファイバガラスの50重量%とを含む繊維混合物で作られた。このマイクロファイバガラスは約3〜6mmのオーダーの長さをもつ。また、デュポンのポリエステル2成分271Pは、13μmの平均直径をもつ。LauschのB50Rは、1.6μmの平均直径と2.6μmのd2平均をもつ。
セクションVIとセクションVIのA〜Fで上記特徴付けられてた好ましい湿式法で作製した媒体は、クランク室の換気フィルタ配置構成でさまざまな方法で利用されることができる。図示された配置構成において、媒体は、例えば、管状ステージで使用することができる。所望であれば、そのような媒体は、また、オープションの第1ステージで使用することができる。
一般に、本明細書はクランク室換気システムのコアレッサ/排液ステージ内で、すなわち、クランク室の換気フィルタの媒体ステージとして特徴付けられるタイプの媒体の利用に関する。換気フィルタはその中に1つの媒体ステージを持つことができる。
Claims (14)
- クランク室の換気フィルタであって、
(a)前記換気フィルタは、湿式法で作製した第1の媒体ステージを含み、
(i)前記湿式法で作製した第1の媒体ステージは、少なくとも10μmの平均最大繊維断面寸法と1〜20mmの平均長さとを持ち、前記第1の媒体ステージ中の繊維材料の総重量の少なくとも30%である、2成分繊維材料を有し、該2成分繊維材料の第1のポリマー成分は、第2のポリマー成分よりも低い溶融温度を持ち、
(ii)前記湿式法で作製した第1の媒体ステージは、前記第1の媒体ステージ中の繊維材料の総重量の少なくとも30%である、前記2成分繊維材料と混合された2次繊維材料を有し、該2次繊維材料は、少なくとも1μmの平均最大繊維断面寸法と1〜20mmの平均長さとを持ち、
(b)前記湿式法で作製した第1の媒体ステージは、
(i)9kg/278.7m 2 〜54.5kg/278.7m 2 の坪量と、
(ii)バインダー樹脂がたとえ追加されとしても繊維材料の総重量の7%以下の含有量で含み、
前記湿式法で作製した第1の媒体ステージは、巻かれた構造または積み重ねられた構造であることを特徴とするクランク室の換気フィルタ。 - (a)前記湿式法で作製した第1の媒体ステージは、湿式法で作製した繊維シートの複数の層と、少なくとも6mmの全媒体厚さとを有する筒状の媒体を含むことを特徴とする請求項1に記載のクランク室の換気フィルタ。
- (a)前記筒状の媒体は、第1と第2の端部キャップの間の延長部分に配置されることを特徴とする請求項2に記載のクランク室の換気フィルタ。
- (a)前記湿式法で作製した第1の媒体ステージは、シリコーンとフッ素化学的繊維処理材料とからなるグループから選択された繊維の処理がなされていることを特徴とする請求項1に記載のクランク室の換気フィルタ。
- 前記湿式法で作製した第1の媒体ステージは、
(a)45〜70%の前記2成分繊維材料と、
(b)30〜55%の前記2次繊維材料と、
(c)バインダー樹脂がたとえ追加されたとしても総繊維含有量の3%未満の含有量で含むことを特徴とする請求項1に記載のクランク室の換気フィルタ。 - (a)前記湿式法で作製した第1の媒体ステージの下流側面上に配置された第2の媒体ステージを含み、前記第2の媒体ステージは、(i)前記湿式法で作製した第1の媒体ステージと異なる濾過効率を有することを特徴とする請求項1に記載のクランク室の換気フィルタ。
- (a)前記湿式法で作製した第1の媒体ステージは、湿式法で作製した複数の層の繊維シートと、少なくとも12mmの全媒体厚さとを持つ、筒状の媒体を含み、
(b)前記第2の媒体ステージは、前記湿式法で作製した第1の媒体ステージに巻き付けられていることを特徴とする請求項6に記載のクランク室の換気フィルタ。 - (a)前記第2の媒体ステージは、湿式法で作製した第2の媒体ステージであって、
(i)前記湿式法で作製した第2の媒体ステージは、少なくとも10μmの平均最大繊維断面寸法と1〜20mmの平均長さとを持ち、前記第2の媒体ステージ中の全繊維重量の少なくとも30%である、2成分繊維材料を有し、該2成分繊維材料の第1のポリマー成分は、第2のポリマー成分よりも低い溶融温度を持ち、
(ii)前記湿式法で作製した第2の媒体ステージは、少なくとも1μmの平均最大繊維断面寸法と1〜20mmの平均長さとを持つ、少なくとも30%である、前記2成分繊維材料と混合された2次繊維材料を有し、
(iii)前記湿式法で作製した第2の媒体ステージは、バインダー樹脂がたとえ追加されたとしても繊維材料の総重量の7%以下の含有量で含み、
前記湿式法で作製した第1の媒体ステージは、巻かれた構造または積み重ねられた構造であることを特徴とする請求項7に記載のクランク室の換気フィルタ。 - (a)前記湿式法で作製した第1の媒体ステージは、コイル状に20〜70回巻きつけられた、湿式法で作製された媒体を含むことを特徴とする請求項1に記載のクランク室の換気フィルタ。
- (a)前記2成分繊維材料は、1〜10mmの平均長さを持ち、
(b)前記2成分繊維材料は、ポリエステル2成分繊維材料を含み、
(c)前記2次繊維材料は、ガラス繊維、ポリエステル繊維、金属繊維および2以上のガラス繊維、ポリエステル繊維、および金属繊維から選択された繊維を含むことを特徴とする請求項1に記載のクランク室の換気フィルタ。 - (a)前記2次繊維材料はポリエステル繊維であることを特徴とする請求項10に記載のクランク室の換気フィルタ。
- クランク室の換気用ろ過アセンブリであって、
(a)前記換気用ろ過アセンブリは、ガス流入口と、ガス流出口と、液排出口と、を含むハウジングを備え、
(b)前記換気用ろ過アセンブリは、前記ハウジング中に操作可能に配置された、点検可能なクランク室の換気フィルタを備え、
前記点検可能なクランク室の換気フィルタは、湿式法で作製した第1の媒体ステージを含み、
(i)前記湿式法で作製した第1の媒体ステージは、
(A)少なくとも10μmの平均最大繊維断面寸法と1〜20mmの平均長さとを持つ、前記媒体ステージ中の繊維材料の総重量の少なくとも30%であり、第1のポリマー成分が該第2のポリマー成分よりも低い溶融温度を持つ2成分繊維材料と、
(B)少なくとも1μmの平均最大繊維断面寸法と1〜20mmの平均長さとを持ち、前記媒体ステージ中の繊維材料の総重量の少なくとも30%である、前記2成分繊維材料と混合された2次繊維材料と、を有し、
(ii)前記湿式法で作製した第1の媒体ステージは、
(A)9kg/278.7m 2 〜54.5kg/278.7m 2 の坪量と、
(B)バインダー樹脂がたとえ追加されたとしても繊維材料の総重量の7%以下の含有量で含み、
前記湿式法で作製した第1の媒体ステージは、巻かれた構造または積み重ねられた構造であることを特徴とするクランク室の換気用ろ過アセンブリ。 - (a)前記湿式法で作製した第1の媒体ステージは、管状であり、内側から外側へ向かうろ過の流れのために配置されており、101〜305mmの高さを持つことを特徴とする請求項12に記載のクランク室の換気用ろ過アセンブリ。
- (a)前記液排出口は、前記ガス流入口の一部を通る液体の流れのために構成されていることを特徴とする請求項13に記載のクランク室の換気用ろ過アセンブリ。
