本発明のウレタン樹脂(A)粒子水分散体は、第2級アミノ基及びアルコキシシリル基を有する化合物(a1)、及びイソシアネート基含有ウレタンプレポリマー(a2)を含む構成成分から得られる、ウレタン樹脂(A)粒子水分散体であって、上記第2級アミノ基及びアルコキシシリル基を有する化合物(a1)が、第1級アミノ基及びアルコキシシリル基を含有する化合物(a11)と、重合性不飽和基含有化合物(a12)とを含む構成成分から得られ、上記イソシアネート基含有ウレタンプレポリマー(a2)が、ポリイソシアネート成分(a21)と、ポリオール成分(a22)とを含む構成成分から得られる、ウレタン樹脂粒子水分散体である。
製造工程1.第1級アミノ基及びアルコキシシリル基を含有する化合物(a11)と、重合性不飽和基含有化合物(a12)との反応によって、第2級アミノ基及びアルコキシシリル基を有する化合物(a1)を合成する。
製造工程2.ポリイソシアネート成分(a21)と、ポリオール成分(a22)とを含む構成成分から得られる、イソシアネート基含有ウレタンプレポリマー(a2)を合成する。
製造工程4.ウレタン樹脂(A)に脱イオン水を加え、乳化して、水分散液を得る。必要に応じて、水分散液に対して、鎖伸長反応、脱溶剤をさらに行うことにより、ウレタン樹脂(A)粒子水分散体を得る。
第1級アミノ基及びアルコキシシリル基を含有する化合物(a11)と、重合性不飽和基含有化合物(a12)との反応によって、第2級アミノ基及びアルコキシシリル基を有する化合物(a1)を合成する。
上記第1級アミノ基及びアルコキシシリル基を含有する化合物(a11)としては、例えば、3-アミノプロピルトリメトキシシラン、3-アミノプロピルトリエトキシシラン、N-2-(アミノエチル)-3-アミノプロピルメチルジメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルトリメトキシシラン等を挙げることができる。
これらの第1級アミノ基及びアルコキシシリル基を含有する化合物(a11)は、1種を単独で、又は2種以上を組み合わせて使用することができる。
上記第1級アミノ基、第2級アミノ基及びアルコキシシリル基を含有する化合物(a11-1)としては、N-2-(アミノエチル)-3-アミノプロピルメチルジメトキシシラン、N-2-(アミノエチル)-3-アミノプロピルトリメトキシシラン等を挙げることができる。
上記第2級アミノ基及びアルコキシシリル基を有する化合物(a1)の合成において、有機溶剤としては、上記第1級アミノ基及びアルコキシシリル基を含有する化合物(a11)と、重合性不飽和基含有化合物(a12)との反応に支障を及ぼさない有機溶剤が使用可能である。このような有機溶剤としては、例えばトルエン、キシレン等の芳香族炭化水素系溶剤、シクロヘキサン、メチルシクロヘキサン等の脂環式炭化水素系溶剤、酢酸エチル、酢酸ブチル等のエステル系溶剤等を挙げることができる。なかでも上記のうち、脂環式炭化水素系溶剤、エステル系溶剤を好適に使用することができる。これらの有機溶剤は、1種を単独で、又は2種以上を組み合わせて使用することができる。
上記酸化防止剤としては、例えば、ジブチルヒドロキシトルエン、ハイドロキノン、メチルハイドロキノン、t-ブチルハイドロキノン等を挙げることができる。
ポリイソシアネート成分(a21)と、ポリオール成分(a22)とを含む構成成分から得られる、イソシアネート基含有ウレタンプレポリマー(a2)を合成する。
イソシアネート基含有ウレタンプレポリマー(a2)はその構成成分として、さらに必要に応じて、水分散基付与成分としての活性水素基とイオン形成基を併用する化合物とを含むことができる。
ポリイソシアネート成分(a21)としては、例えば、脂環族ポリイソシアネート(a21-1)、脂肪族ポリイソシアネート、芳香脂肪族ポリイソシアネート、芳香族ポリイソシアネート、該ポリイソシアネートの誘導体等を挙げることができる。
上記ポリイソシアネート成分(a21)としては、形成される塗膜の耐摩耗性及びガラス接着性等の観点から、脂環族ポリイソシアネート(a21-1)を含むことが好ましい。
ポリオール成分(a22)は、1分子中に少なくとも2個の水酸基を有する化合物である。
上記ポリオール成分(a22)は、得られる水性塗料組成物の貯蔵安定性、並びに形成される塗膜の耐摩耗性、耐チッピング性及びガラス接着性等の観点から、ポリカーボネートポリオール(a22-1)及びポリエーテルポリオール(a22-2)から選ばれる少なくとも1種を含むことが好ましく、ポリカーボネートポリオール(a22-1)及びポリエーテルポリオール(a22-2)の両方を含むことがより好ましい。
活性水素基とイオン形成基とを併有する化合物としては、例えば、一分子中に2個以上の水酸基と1個以上のカルボキシル基とを有する化合物、一分子中に2個以上の水酸基と1個以上のスルホン酸基とを有する化合物、一分子中に2個以上のアミノ基と1個以上のカルボキシル基とを有する化合物等が挙げられ、これらは単独で又は2種以上を組み合わせて使用することができる。
上記触媒としては、例えば、トリス(2-エチルヘキサン酸)ビスマス(III)等のカルボン酸ビスマス化合物;ジブチルチンジラウレート、ジブチルチンジオクトエート、スタナスオクトエート等の有機スズ化合物;トリエチルアミン、トリエチレンジアミン等の3級アミン化合物等を挙げることができる。
上記ウレタン化反応は、50~120℃で行うことが好ましい。
製造工程2で得られたイソシアネート基含有ウレタンプレポリマー(a2)に、製造工程1で得られた第2級アミノ基及びアルコキシシリル基を有する化合物(a1)を加え、イソシアネート基含有ウレタンプレポリマー(a2)と、第2級アミノ基及びアルコキシシリル基を有する化合物(a1)とを反応させ、ウレタン樹脂(A)を得る。
上記イソシアネート基含有ウレタンプレポリマー(a2)と、第2級アミノ基及びアルコキシシリル基を有する化合物(a1)との反応は、40~100℃の範囲内の温度で行うことが好ましい。
ウレタン樹脂(A)に脱イオン水を加え、乳化して、水分散液を得る。必要に応じて、水分散液に対して、鎖伸長反応、脱溶剤をさらに行うことにより、ウレタン樹脂(A)粒子水分散体を得る。
ウレタン樹脂(A)に脱イオン水を加える際に、必要に応じて、ウレタン樹脂(A)に、上記イオン形成基に対する中和剤を添加してもよい。
ウレタン樹脂(A)に上記中和剤を添加する場合、中和剤の添加量は、カルボキシル基等の酸基に対して、0.1~1.5当量用いることが好ましく、0.3~1.2当量用いることがさらに好ましい。
上記乳化剤としては、周知一般のアニオン性界面活性剤、ノニオン性界面活性剤、カチオン性界面活性剤、両性界面活性剤、高分子系界面活性剤、反応性界面活性剤等を使用することができる。これらを使用する場合は、アニオン性界面活性剤、ノニオン性界面活性剤又はカチオン性界面活性剤がコストも低く、良好な乳化が得られるので好ましい。
また、上記鎖伸長剤(a3)としては、ウレタン樹脂(A)粒子水分散体に反応性官能基を導入する目的で、N-(2-アミノエチル)エタノール等のアミノアルコール化合物を、使用することができる。
ここで、水系溶媒とは、水を主成分とする溶媒(例えば、溶媒中70~100質量%が水である溶媒)を示す。
硬化剤(B)は、上記ウレタン樹脂(A)粒子水分散体、並びに、後記の所望によるアクリル樹脂(C)及びポリエステル樹脂(D)中の架橋性官能基と反応して、水性塗料組成物を硬化し得る化合物である。該硬化剤(B)は、単独で又は2種以上組み合わせて使用することができる。
アクリル樹脂(C)としては、従来から水性塗料に使用されているそれ自体既知の水溶性又は水分散性のアクリル樹脂を使用することができる。
アクリル樹脂(C)は、上記硬化剤(B)と反応し得る架橋性官能基を有することが好ましい。該架橋性官能基としては、例えば、水酸基、カルボキシル基、アルコキシシリル基等が挙げられる。
(i)アルキル又はシクロアルキル(メタ)アクリレート:例えば、メチル(メタ)アクリレート、エチル(メタ)アクリレート、n-プロピル(メタ)アクリレート、イソプロピル(メタ)アクリレート、n-ブチル(メタ)アクリレート、イソブチル(メタ)アクリレート、tert-ブチル(メタ)アクリレート、n-ヘキシル(メタ)アクリレート、n-オクチル(メタ)アクリレート、2-エチルヘキシル(メタ)アクリレート、ノニル(メタ)アクリレート、トリデシル(メタ)アクリレート、ラウリル(メタ)アクリレート、ステアリル(メタ)アクリレート、イソステアリル(メタ)アクリレート、シクロヘキシル(メタ)アクリレート、メチルシクロヘキシル(メタ)アクリレート、t-ブチルシクロヘキシル(メタ)アクリレート、シクロドデシル(メタ)アクリレート、トリシクロデカニル(メタ)アクリレート等
(iii)アダマンチル基を有する重合性不飽和モノマー:アダマンチル(メタ)アクリレート等
(iv)トリシクロデセニル基を有する重合性不飽和モノマー:トリシクロデセニル(メタ)アクリレート等
(v)芳香環含有重合性不飽和モノマー:ベンジル(メタ)アクリレート、スチレン、α-メチルスチレン、ビニルトルエン等
(vi)アルコキシシリル基を有する重合性不飽和モノマー:ビニルトリメトキシシラン、ビニルトリエトキシシラン、ビニルトリス(2-メトキシエトキシ)シラン、γ-(メタ)アクリロイルオキシプロピルトリメトキシシラン、γ-(メタ)アクリロイルオキシプロピルトリエトキシシラン等
(viii)マレイミド基等の光重合性官能基を有する重合性不飽和モノマー。
(ix)ビニル化合物:N-ビニルピロリドン、エチレン、ブタジエン、クロロプレン、プロピオン酸ビニル、酢酸ビニル等

ポリエステル樹脂(D)としては、従来から水性塗料に使用されているそれ自体既知の水溶性又は水分散性のポリエステル樹脂を使用することができる。
ポリエステル樹脂(D)は、上記硬化剤(B)と反応し得る架橋性官能基を有することが好ましい。該架橋性官能基としては、例えば、水酸基、カルボキシル基等が挙げられる。
上記酸成分としては、ポリエステル樹脂の製造に際して、酸成分として通常使用される化合物を使用することができる。かかる酸成分としては、例えば、脂肪族多塩基酸、脂環族多塩基酸、芳香族多塩基酸等を挙げることができる。
上記脂肪族多塩基酸としては、形成される塗膜の耐チッピング性等の観点から、アジピン酸及び/又はアジピン酸無水物を用いることが好ましい。
上記芳香族多塩基酸としては、フタル酸、無水フタル酸、イソフタル酸、トリメリット酸、又は無水トリメリット酸を使用することが好ましい。
上記脂肪酸としては、例えば、ヤシ油脂肪酸、綿実油脂肪酸、麻実油脂肪酸、米ぬか油脂肪酸、魚油脂肪酸、トール油脂肪酸、大豆油脂肪酸、アマニ油脂肪酸、桐油脂肪酸、ナタネ油脂肪酸、ヒマシ油脂肪酸、脱水ヒマシ油脂肪酸、サフラワー油脂肪酸等が挙げられ、上記モノエポキシ化合物としては、例えば、「カージュラE10P」(商品名、HEXION社製、合成高分岐飽和脂肪酸のグリシジルエステル)を好適に用いることができる。
本発明の水性塗料組成物は、さらに必要に応じて、ウレタン樹脂(A)粒子水分散体、硬化剤(B)、アクリル樹脂(C)及びポリエステル樹脂(D)以外の樹脂、顔料、有機溶剤、硬化触媒、分散剤、沈降防止剤、消泡剤、増粘剤、紫外線吸収剤、光安定剤、表面調整剤等を含有することができる。
本発明の水性塗料組成物が、上記顔料を含有する場合、該顔料の配合量は、該水性塗料組成物中の合計樹脂固形分100質量部を基準として、0.1~200質量部の範囲内であることが好ましく、1~150質量部の範囲内であることがより好ましく、3~120質量部の範囲内であることがさらに好ましい。
適正粘度は、塗料組成により異なるが、例えば、温度20℃においてB型粘度計で測定する60rpmで1分後の粘度(本明細書では「B60値」ということがある)が、形成される塗膜の外観等の観点から、100~3,000mPa・sの範囲内であることが好ましく、300~2,000mPa・sの範囲内であることがより好ましく、500~1,500mPa・sの範囲内であることがさらに好ましい。このとき、使用する粘度計は、「LVDV-I」(商品名、BROOKFIELD社製、B型粘度計)である。
まず、本発明の水性塗料組成物をゲル分率測定用のポリプロピレン板に膜厚30μmになるように塗装し、80℃で20分間加熱し、硬化塗膜を形成する。次いで、形成された硬化塗膜を該ポリプロピレン板から剥がし、予め質量(W1)を測定しておいた300メッシュのステンレススチール製の網状容器に入れ、硬化塗膜と網状容器の合計質量(W2)を測定する。50℃に加熱したアセトンとメタノールの等質量混合溶剤中に、硬化塗膜を入れた網状容器を入れ、5時間抽出処理を行い、110℃で60分間乾燥した後、残存した硬化塗膜と網状容器の合計質量(W3)を測定し、以下の式に従って得られる不溶塗膜残存率(質量%)をゲル分率とする。
ゲル分率(質量%)=(W3-W1)/(W2-W1)×100
本発明の水性塗料組成物は、被塗物上に着色塗膜を形成する場合に、該着色塗膜用の水性塗料組成物として用いることができる。この場合の塗膜形成方法は、例えば、下記方法Iに従って、行うことができる。
工程(I-1):被塗物上に、水性塗料組成物を塗装して、未硬化の着色塗膜を形成する工程、
工程(I-2):上記工程(I-1)で形成された未硬化の着色塗膜を加熱硬化する工程、を含むことを特徴とする、塗膜形成方法。
下塗り塗膜を形成するための下塗り塗料としては、例えば、電着塗料、好ましくはカチオン電着塗料を使用することができる。
本発明の水性塗料組成物は、中塗り塗膜、ベースコート塗膜及びクリヤーコート塗膜からなる複層塗膜を、3コート1ベーク方式で自動車車体等の被塗物に形成する場合に、中塗り塗膜形成用及び/又はベースコート塗膜形成用として用いることができる。

下塗り塗膜を形成するための下塗り塗料としては、例えば、電着塗料、好ましくはカチオン電着塗料を使用することができる。
また、上記クリヤーコート塗料組成物は、一液型塗料であってもよいし、二液型ウレタン樹脂塗料等の多液型塗料であってもよい。
<方法IIb>
工程(IIb-1):被塗物上に、中塗り塗料組成物を塗装して未硬化の中塗り塗膜を形成する工程、
工程(IIb-2):上記工程(IIb-1)で形成された未硬化の中塗り塗膜上に、ベースコート塗料組成物として、本発明の水性塗料組成物を塗装して未硬化のベースコート塗膜を形成する工程、

下塗り塗膜を形成するための下塗り塗料としては、例えば、電着塗料、好ましくはカチオン電着塗料を使用することができる。
クリヤーコート塗料組成物の塗装方法としては、特に限定されないが、例えば、エアスプレー塗装、エアレススプレー塗装、回転霧化塗装、カーテンコート塗装等の塗装方法でウェット塗膜を形成することができる。これらの塗装方法において、必要に応じて、静電印加を行なってもよい。このうちエアスプレー塗装又は回転霧化塗装が特に好ましい。クリヤー塗料組成物の塗布量は、通常、硬化膜厚として、10~70μmとなる量とすることが好ましく、20~50μmとなる量とすることがさらに好ましい。
該中塗り塗膜形成用として用いる本発明の水性塗料組成物と、該ベースコート塗膜形成用として用いる本発明の水性塗料組成物は、同じであっても、異なっていてもよい。
工程(IIc-1):被塗物上に、中塗り塗料組成物として、本発明の水性塗料組成物を塗装して未硬化の中塗り塗膜を形成する工程、

下塗り塗膜を形成するための下塗り塗料としては、例えば、電着塗料、好ましくはカチオン電着塗料を使用することができる。
クリヤーコート塗料組成物の塗装方法としては、特に限定されないが、例えば、エアスプレー塗装、エアレススプレー塗装、回転霧化塗装、カーテンコート塗装等の塗装方法でウェット塗膜を形成することができる。これらの塗装方法において、必要に応じて、静電印加を行なってもよい。このうちエアスプレー塗装又は回転霧化塗装が特に好ましい。クリヤー塗料組成物の塗布量は、通常、硬化膜厚として、10~70μmとなる量とすることが好ましく、20~50μmとなる量とすることがさらに好ましい。
[製造例1]
温度計、サーモスタット、攪拌装置及び還流冷却器を備えた反応容器に、n-ブチルアクリレート55.89部及びジブチルヒドロキシトルエン0.01部を仕込み、空気気流下で反応容器の内容物を撹拌混合し、内容物を50℃に昇温させた。次いで、「KBM-602」(商品名、信越化学工業社製、N-2-(アミノエチル)-3-アミノプロピルメチルジメトキシシラン)44.1部を2時間かけて、同温度に保持した反応容器内に滴下し、滴下終了後、酢酸ブチル1.0部を反応容器に仕込み、反応容器の内容物を2時間熟成させた。次いで、反応容器の内容物を100メッシュのナイロンクロスで濾過しながら排出した後、排出物を50℃の恒温室で1週間静置し、第2級アミノ基及びアルコキシシリル基を含有する化合物(a1-1)を得た。
製造例1において、配合組成を下記表1に示す通りとする以外は、製造例1と同様にして、第2級アミノ基及びアルコキシシリル基を有する化合物(a1-2)~(a1-12)を得た。
なお、表1において、化合物(a1)、化合物(a11)、化合物(a11-1)、及び化合物(a12)は、それぞれ、第2級アミノ基及びアルコキシシリル基を含有する化合物(a1)、アミノ基及びアルコキシシリル基を含有する化合物(a11)、第1級アミノ基、第2級アミノ基及びアルコキシシリル基を含有する化合物(a11-1)、及び重合性不飽和基含有化合物(a12)は、それぞれを意味する。

[製造例13]
温度計、サーモスタット、攪拌装置及び還流冷却器を備えた反応容器に、「ETERNACOLL UH-200」(商品名、宇部興産社製、1,6-ヘキサンジオールを主骨格とするポリカーボネートジオール、分子量2,000)26.9部、「PTMG2000」(商品名、三菱ケミカル社製、ポリテトラメチレンエーテルグリコール、分子量2,000)34.1部、1,4-シクロヘキサンジメタノール1.78部、ジメチロールプロピオン酸4.8部、「ネオスタン U-600」(商品名、日東化成社製、ビスマス系触媒)0.04部及びメチルエチルケトン50.0部を仕込み、空気気流中で反応容器の内容物を撹拌混合しながら、内容物を80℃まで昇温させた後、反応容器にイソホロンジイソシアネート9.3部及びジシクロヘキシルメタン-4,4’-ジイソシアネート16.2部を30分かけて滴下した。その後、反応容器の内容物を保持遊離イソシアネート基含有量が1.6%以下となるまで反応させることで、ウレタンプレポリマー溶液を得た。
その後、減圧下で反応容器から溶剤を留去し、脱イオン水を用いて反応容器の内容物の濃度を調整して、固形分濃度35%、酸価20mgKOH/g、平均粒子径100nm(動的光散乱法による粒度分布測定装置「ELSZ-2000」(商品名、大塚電子社製)を用いて、脱イオン水で希釈し20℃で測定)のウレタン樹脂(A-1)粒子水分散体を得た。
製造例13において、配合組成を下記表2に示す通りとする以外は、製造例13と同様にして、ウレタン樹脂(A-2)~(A-39)粒子水分散体を得た。

[製造例52]
温度計、サーモスタット、撹拌装置、還流冷却器、窒素導入管及び滴下装置を備えた反応容器に、脱イオン水120部及び「アデカリアソープSR-1025」(商品名、ADEKA社製、乳化剤、有効成分25%)0.8部を仕込み、反応容器の内容物を窒素気流下で撹拌混合し、内容物の温度を80℃に昇温させた。
脱イオン水54部、「アデカリアソープSR-1025」3.1部、アリルメタクリレート1部、スチレン10部、n-ブチルアクリレート35部、メチルメタクリレート10部、エチルアクリレート20部及び2-ヒドロキシエチルメタクリレート1部を混合撹拌することにより、コア部用モノマー乳化物を得た。
脱イオン水50部、「アデカリアソープSR-1025」1.8部、過硫酸アンモニウム0.04部、2-ヒドロキシエチルアクリレート5.3部、メタクリル酸2.6部、エチルアクリレート8部及びメチルメタクリレート7.1部を混合撹拌することにより、シェル部用モノマー乳化物を得た。
[製造例53]
温度計、サーモスタット、撹拌装置、還流冷却器及び水分離器を備えた反応容器に、トリメシン酸126部、「PTMG650」(商品名、三菱ケミカル社製、ポリテトラメチレンエーテルグリコール、分子量650)1,365部、及びグリセリン37部を仕込み、反応容器の内容物を160℃~230℃の間を3時間かけて昇温させた後、内容物を終点酸価が3mgKOH/gになるまで230℃で縮合反応させた。次いで、得られた縮合反応生成物にカルボキシル基を付加するために、反応容器に無水トリメリット酸77部をさらに加え、反応容器の内容物を170℃で30分間反応させた後、反応容器に、2-(ジメチルアミノ)エタノールを、酸基に対して0.5当量添加し、内容物を2-エチル-1-ヘキサノールでさらに希釈し、固形分濃度70%であるポリエステル樹脂(D-1)溶液を得た。得られたポリエステル樹脂(D-1)は、酸価が32mgKOH/g、水酸基価が117mgKOH/g、固形分濃度70%、数平均分子量が1,200であった。
[製造例54]
温度計、サーモスタット、撹拌装置、還流冷却器、窒素導入管、滴下装置及び除去溶媒簡易トラップを備えた反応容器に、「スミジュールN-3300」360部、「ユニオックスM-550」(日油社製、ポリエチレングリコールモノメチルエーテル、平均分子量 約550)60部及び2,6-ジ-tert-ブチル-4-メチルフェノール0.2部を仕込み、反応容器の内容物をよく混合して、内容物を窒素気流下で130℃で3時間加熱した。次いで、反応容器に酢酸エチル110部及びマロン酸ジイソプロピル252部を仕込み、反応容器の内容物を窒素気流下で撹拌しながら、反応容器にナトリウムメトキシドの28%メタノール溶液3部を加え、反応容器の内容物を65℃で8時間撹拌した。得られた樹脂溶液中のイソシアネート量は0.12モル/Kgであった。反応容器に4-メチルー2-ペンタノール683部を加え、系の温度を80~85℃に保ちながら減圧条件下で3時間かけて溶剤を留去し、活性メチレン型ブロックポリイソシアネート化合物(B4-1)溶液1,010部を得た。除去溶媒簡易トラップには、イソプロパノールが95部含まれていた。得られた活性メチレン型ブロック化ポリイソシアネート化合物(B4-1)溶液の固形分濃度は約60%であった。
[製造例55]
温度計、サーモスタット、撹拌器、還流冷却器、窒素導入管及び滴下装置を備えた反応容器にメトキシプロパノール27.5部、イソブタノール27.5部の混合溶剤を入れ、反応容器の内容物を110℃に加熱し、スチレン25部、n-ブチルメタクリレート27.5部、「イソステアリルアクリレート」(商品名、大阪有機化学工業社製、分岐高級アルキルアクリレート)20部、4-ヒドロキシブチルアクリレート7.5部、リン酸基含有重合性不飽和モノマー(注1)15部、2-メタクリロイルオキシエチルアシッドホスフェート12.5部、イソブタノール10部、t-ブチルパーオキシオクタノエート4部からなる混合物121.5部を4時間かけて上記反応容器に加え、t-ブチルパーオキシオクタノエート0.5部とイソプロパノール20部からなる混合物を反応容器に1時間滴下した。その後、反応容器の内容物を1時間撹拌熟成して固形分濃度50%のリン酸基含有分散樹脂(R-1)溶液を得た。本樹脂のリン酸基による酸価は83mgKOH/g、水酸基価は29mgKOH/g、重量平均分子量は10,000であった。
(注1)リン酸基含有重合性不飽和モノマー:温度計、サーモスタット、撹拌器、還流冷却器、窒素導入管及び滴下装置を備えた反応容器にモノブチルリン酸57.5部、イソブタノール41部を入れ、反応容器の内容物を90℃に昇温後、反応容器にグリシジルメタクリレート42.5部を2時間かけて滴下した後、反応容器の内容物をさらに1時間撹拌熟成した。その後、反応容器にイソプロパノ-ル59部を加えて、固形分濃度50%のリン酸基含有重合性不飽和モノマー溶液を得た。得られたモノマーのリン酸基による酸価は285mgKOH/gであった。
[製造例56]
撹拌装置を備える容器に、製造例53で得たポリエステル樹脂(D-1)溶液28.6部(固形分20部)、「JR-806」(商品名、テイカ社製、ルチル型二酸化チタン)90部、「バリエース B-35」(商品名、堺化学工業社製、硫酸バリウム粉末)30部、「カーボンMA100」(商品名、三菱化学社製、カーボンブラック)0.8部及び脱イオン水10部を混合し、2-(ジメチルアミノ)エタノールを用いて容器の内容物をpH8.0に調整した。次いで、得られた混合液を広口ガラスビン中に入れ、分散メジアとして直径約1.3mmφのガラスビーズを加えて密封し、ペイントシェイカーにて30分間分散して、顔料分散液(P-1)を得た。
撹拌装置を備える容器に、製造例52で得たアクリル樹脂(C-1)粒子分散液66.7部(固形分20部)、「カーボンMA-100」(商品名、三菱ケミカル社製、カーボンブラック)10部及び脱イオン水50部を入れ、容器の内容物を均一に混合し、2-(ジメチルアミノ)エタノールを用いて容器の内容物をpH7.5に調整した。次いで、得られた混合溶液を広口ガラスビン中に入れ、分散メジアとして直径約1.3mmφのガラスビーズを加えて密封し、ペイントシェイカーにて4時間分散して、顔料分散液(P-2)を得た。
[実施例1]
製造例13で得たウレタン樹脂(A-1)粒子水分散体128.6部(固形分45部)、製造例52で得たアクリル樹脂(C-1)粒子分散液50部(固形分15部)、「カルボジライトSV02」(商品名、日清紡社製、カルボジイミド化合物、固形分40%、固形分あたりのカルボジイミド当量429)25部(固形分10部)「サイメル325」(商品名、オルネクスジャパン社製、メラミン樹脂、固形分濃度80%)6.25部(固形分5部)、製造例54で得た活性メチレン型ブロック化ポリイソシアネート化合物(B4-1)溶液8.3部(固形分5部)、製造例56で得た顔料分散液(P-1)159.4部(樹脂固形分20部)を均一に混合して混合物を形成し、当該混合物に、「UH-752」(商品名、ADEKA社製、増粘剤、固形分濃度28%)、2-(ジメチルアミノ)エタノール及び脱イオン水を加えてpH8.0、固形分濃度48%、温度20℃においてB型粘度計で測定する60rpmで1分後の粘度が800mPa・sの水性塗料組成物No.1を得た。
塗料組成を下記表3のものとする以外は実施例1の水性塗料組成物No.1と同様にして水性塗料組成物No.2~44及び水性塗料組成物No.89~92を得た。
製造例13で得たウレタン樹脂(A-1)粒子水分散体85.7部(固形分30部)、製造例52で得たアクリル樹脂(C-1)粒子分散液93.3部(固形分28部)、「カルボジライトSV02」(商品名、日清紡社製、カルボジイミド化合物、固形分40%、固形分あたりのカルボジイミド当量429)25部(固形分10部)「サイメル325」(商品名、オルネクスジャパン社製、メラミン樹脂、固形分濃度80%)6.25部(固形分5部)、製造例54で得た活性メチレン型ブロック化ポリイソシアネート化合物(E4-1)溶液8.3部(固形分5部)、製造例57で得た顔料分散液(P-2)126.7部(樹脂固形分20部)及び製造例55で得たリン酸基含有アクリル樹脂(R-1)4部(固形分2部)を均一に混合して混合物を形成し、当該混合物に、「UH-752」(商品名、ADEKA社製、増粘剤、固形分濃度28%)、2-(ジメチルアミノ)エタノール及び脱イオン水を加えて、pH8.0、固形分濃度25%、温度20℃においてB型粘度計で測定する60rpmで1分後の粘度が800mPa・sの水性塗料組成物No.45を得た。
塗料組成を下記表3のものする以外は実施例45の水性塗料組成物No.45と同様にして水性塗料組成物No.46~88及び水性塗料組成物No.93~96を得た。
実施例1~88及び比較例1~8で得られた各水性塗料組成物のゲル分率を、本明細書に記載の方法に従って測定した。ゲル分率の測定結果を表3に示す。
実施例1~88及び比較例1~8で得られた各水性塗料組成物の貯蔵安定性について、「LVDV-I」(商品名、BROOKFIELD社製、B型粘度計)によって測定される60rpmで1分後の粘度に基づいて、製造直後の粘度と、40℃で10日間静置した後の粘度との間の、下記式により表される粘度変化率によって評価した。

◎及び○が合格である。評価結果を表3に示す。
◎:粘度変化率が50%未満である。
○:粘度変化率が50%以上且つ100%未満である。
×:粘度変化率が100%以上である。
リン酸亜鉛化成処理を施した冷延鋼板に、「エレクロンGT-10」(商品名、関西ペイント社製、カチオン電着塗料)を乾燥膜厚20μmとなるように電着塗装して電着塗膜を形成し、電着塗膜を170℃で30分間加熱して、電着塗膜を硬化させることにより、耐摩耗性試験用被塗物を作成した。該耐摩耗性試験用被塗物上に、実施例1~88及び比較例1~8で得られた各水性塗料組成物を用いて、回転霧化型の静電塗装機により、乾燥膜厚15μmとなるように静電塗装し、未硬化の塗膜を形成した。未硬化の塗膜を3分間放置し、次いで、80℃で3分間プレヒートを行った後、未硬化の塗膜を80℃で20分間加熱して、耐摩耗性試験用塗装板を作成した。

◎及び〇が合格である。評価結果を表3に示す。
◎:重量変化量が20mg未満である。
〇:重量変化量が20mg以上且つ30mg未満である。
×:重量変化量が30mg以上である。
[実施例89]
リン酸亜鉛化成処理を施した冷延鋼板に、「エレクロンGT-10」(商品名、関西ペイント社製、カチオン電着塗料)を乾燥膜厚20μmとなるように電着塗装して未硬化の電着塗膜を形成し、未硬化の電着塗膜を170℃で30分間加熱して、電着塗膜を硬化させることにより、被塗物を作成した。
実施例89において、水性塗料組成物の組み合わせを表4に示すものとする以外は、実施例89と同様にして、各複層塗膜試験用塗装板を作製した。
上記実施例89~136及び比較例9~12で得られた各複層塗膜試験用塗装板の複層塗膜に、ウレタン系接着剤(商品名「3740」、サンスター株式会社製、自動車用ウインドシールド剤)を、塗布形状が幅20mm、厚さ3mm、長さ100mm以上となるようにさらに塗布し、その上に離型紙を被せた後、平板で均一に押さえつけた。各複層塗膜試験用塗装板から平板を取り除いた後、各複層塗膜試験用塗装板上のウレタン系接着剤を、離型紙を載せたまま、温度23±2℃、相対湿度50±5%で72時間放置して硬化させ、接着剤層を形成した。その後、各複層塗膜試験用塗装板から離型紙を剥がした。次いで、各複層塗膜試験用塗装板を50℃に設定した恒温水槽中に240時間浸漬させ、その後、23℃の水中に1時間浸漬させて冷却した後、各複層塗膜試験用塗装板に以下の剥離試験を行った。
◎:接着剤層の剥れが認められず、複層塗膜の露出も認められない。
○+:複層塗膜は破壊されず、接着剤層のみが凝集破壊を起こして剥れるが、複層塗膜及び接着剤層の付着はほぼ保たれている。
○:複層塗膜が凝集破壊を起こして剥れ、その幅がカッターナイフでカットを入れた部分から1mm未満である。
△:複層塗膜が凝集破壊を起こして剥れ、その幅がカッターナイフを入れた部分から1mm以上である。
×:複層塗膜及び接着剤層の界面で剥れが認められる。
飛石試験機「JA-400型」(商品名、スガ試験機社製、耐チッピング性試験装置)の試片保持台に上記実施例89~136及び比較例9~12で得られた各複層塗膜試験用塗装板を設置し、-20℃において、該試験板から35cm離れた所から0.39MPa(4kgf/cm2)の圧縮空気により、JIS A 5001に記載された道路用砕石(S-5)で50gを試験板に90度の角度で衝突させた。その後、得られた該試験板を水洗して、乾燥し、塗面に布粘着テープ(ニチバン社製)を貼着して、それを剥離した後、塗膜のキズの発生程度等を目視で観察し、下記基準により評価した。◎及び○が合格である。評価結果を表4に示す。
◎:キズの大きさが極めて小さく、電着面や素地の鋼板が露出していない。
○:キズの大きさが小さく、電着面や素地の鋼板が露出していない。
△:キズの大きさは小さいが、電着面や素地の鋼板が露出している。
×:キズの大きさはかなり大きく、素地の鋼板も大きく露出している。
Claims (11)
- 第2級アミノ基及びアルコキシシリル基を有する化合物(a1)、及びイソシアネート基含有ウレタンプレポリマー(a2)を含む構成成分から得られる、ウレタン樹脂(A)粒子水分散体、並びに、
硬化剤(B)を含む、水性塗料組成物であって、
前記第2級アミノ基及びアルコキシシリル基を有する化合物(a1)が、第1級アミノ基及びアルコキシシリル基を含有する化合物(a11)と、重合性不飽和基含有化合物(a12)とを含む構成成分から得られ、前記イソシアネート基含有ウレタンプレポリマー(a2)が、ポリイソシアネート成分(a21)と、ポリオール成分(a22)とを含む構成成分から得られ、
前記硬化剤(B)の含有量が、水性塗料組成物中の合計樹脂固形分量を基準として、5~50質量%の範囲内である、
ことを特徴とする、水性塗料組成物。 - 前記重合性不飽和基含有化合物(a12)が、(メタ)アクリレートを含む、請求項1に記載の水性塗料組成物。
- 前記ポリイソシアネート成分(a21)が、脂環族ポリイソシアネート化合物(a21-1)を含む、請求項1又は2に記載の水性塗料組成物。
- 前記ポリオール成分(a22)が、ポリカーボネートポリオール(a22-1)及びポリエーテルポリオール(a22-2)を含む、請求項1~3のいずれか1項に記載の水性塗料組成物。
- 前記ウレタン樹脂(A)粒子水分散体が、その構成成分として、鎖伸長剤(a3)を含む、請求項1~4のいずれか1項に記載の水性塗料組成物。
- 前記ウレタン樹脂(A)粒子水分散体を、水性塗料組成物中の合計樹脂固形分量を基準として10~70質量%の範囲内で含有する、請求項1~5のいずれか1項に記載の水性塗料組成物。
- 前記硬化剤(B)が、ポリカルボジイミド化合物(B1)を含む、請求項1~6のいずれか1項に記載の水性塗料組成物。
- アクリル樹脂(C)及びポリエステル樹脂(D)から選ばれる少なくとも1種の樹脂をさらに含有する、請求項1~7のいずれか1項に記載の水性塗料組成物。
- 工程(I-1):被塗物上に、請求項1~8のいずれか1項に記載の水性塗料組成物を塗装して、未硬化の着色塗膜を形成する工程、
工程(I-2):前記工程(I-1)で形成された未硬化の着色塗膜を加熱硬化する工程、
を含むことを特徴とする、塗膜形成方法。 - 工程(II-1):被塗物上に、中塗り塗料組成物を塗装して未硬化の中塗り塗膜を形成する工程、
工程(II-2):前記工程(II-1)で形成された未硬化の中塗り塗膜上に、ベースコート塗料組成物を塗装して未硬化のベースコート塗膜を形成する工程、
工程(II-3):前記工程(II-2)で形成された未硬化のベースコート塗膜上に、クリヤーコート塗料組成物を塗装して、未硬化のクリヤーコート塗膜を形成する工程、
工程(II-4):前記工程(II-1)で形成された未硬化の中塗り塗膜、前記工程(II-2)で形成された未硬化のベースコート塗膜及び前記工程(II-3)で形成された未硬化のクリヤーコート塗膜を一度に加熱硬化する工程、
を含む、複層塗膜形成方法であって、
前記中塗り塗料組成物又は前記ベースコート塗料組成物の少なくとも一方が、請求項1~8のいずれか1項に記載の水性塗料組成物である、
