Definitions
- Soap bars are often sold in a two-part package comprising a stiffener and an overwrap.
- the stiffener may be made of a plastic or paperboard.
- the overwrap is also usually made of a plastic and may be transparent, translucent or opaque.
- Such packages are very familiar to consumers, but it is desirable to provide a soap bar package which also minimizes packaging material and at the same time contains a structure which is pleasing to consumers’ visual and/or tactile senses.
- Bronander US Patent No. 4,406,364 discloses a wrapped combination of a cake of soap and a disposable receptacle or tray. Advertising material can be placed on the overwrap and/or tray.
- Moss US Patent No. 6,520,322 discloses a bar of soap having a stiffening member. At least a portion of the stiffening member is transparent to allow the soap to be viewed.
- the wrapper may comprise a film having a transparent part.
- Chakraborti et al. US Patent Application Publication No. 2010/0193381 discloses a stiffener for use in packaging detergent bars having a plurality of ribs along its cross direction. According to Chakraborti et al., such stiffeners would have relatively higher stiffness in the cross direction and would be less prone to deformation along the lateral edges and sides of the package. Chakraborti et al. also mention use of a corrugated sheet of paper as stiffener.
- Chakraborti et al s plurality of ribs are formed by softening a tensioned sheet of paper by contacting it with a softening agent, passing the tensioned sheet between a pair of counter currently rotating grooved rollers operating under pressure to form a plurality of ribs, and passing the sheet through a heating zone.
- a winder tightly rewinds the stiffener which is then sent to the wrapping machines.
- Duden et al. US Patent No. 6,783,294 discloses a solid cleanser holder comprising at least one textured film. Texture variations could be protuberances, which could face inwardly or outwardly.
- WO 2015/191796 discloses a water-soluble pouch comprising a film wherein the film includes at least one area of embossment. Preferably the embossment is printed onto the film.
- the film may be embossed by any suitable means, e.g., imprinting using a thermal nanoimprinter. Embossing may be conducted on-line or off-line during pouch manufacture.
- the invention also relates to a method of manufacturing a water- soluble pouch comprising applying embossment to a water soluble film, forming a moulded cavity in the film, applying composition into the moulded cavity and sealing the cavity with the same embossed film or a second embossed film.
- the invention is directed to new soap container structures and to an apparatus and process for making soap containers.
- a stiffener is provided having embossments or debossments and is
- the structure is made in part by imposing a die onto the stiffener material to create an embossment or debossment. Preferably, this occurs prior to the point at which the stiffener material is wrapped around the soap bar, preferably after the stiffener material is unwound in preparation for wrapping the soap bar.
- a cylindrical die is preferred.
- a die having raised portions is impressed on the stiffener material and it is the raised portions which contact the stiffener material to create the debossment in the stiffener material.
- the die will have depressions which, when imposed on the stiffener material, will create the embossment(s).
- two dies can be used, one with depressions and one with raised portions, with the stiffener material interposed in between such that the raised portions contact the stiffener material and the raised portions fit within depressions on the second die to create the embossment.
- the debossment(s) or embossment(s) are imposed as just described, but on the outer, wrapper, of the soap bar to provide the wrapper with a distinct texture which may be attractive to consumers.
- the invention is also directed to a process for wrapping an article comprising:
- the inner stiffening member comprises a debossment, an embossment or both and the outer member is translucent or transparent; such that the debossment and/or embossment can be seen through the outer member after the soap has been packaged, or
- the outer member includes a debossment or an embossment or both, particularly a debossment and/or embossment which influences the feel of the package.
- the stiffening member includes an inner surface facing the article and a surface opposite the inner surface facing the exterior of the article wherein at least one of the debossment and/or embossment are present on the exterior surface. At least one of the debossment and/or embossment may be created prior to wrapping the stiffening member and/or the outer member (the“wrapper”), at least partly around the article by imposing a die on the stiffening member and/or the wrapper, preferably after it has been unwound from a reel in the process of packaging the soap bar.
- the invention is also directed to an apparatus for making the wrapped article, the apparatus having a die for imposing an embossment and/or debossment positioned between a reel for unwinding the wrapper and/or stiffener and between a location in the apparatus wherein the wrapper and/or stiffener, preferably both, are wrapped around the soap bar.
- the invention comprises a soap bar having an embossment and/or debossment visible through a window in a stiffener, which in turn is visible though a transparent and/or translucent wrapper.
- Fig.1 is a perspective view of a wrapped soap bar in accordance with one aspect of the invention.

- Fig. 7 is a perspective view of the alternative arrangement wherein the wrapper includes embossments and/or debossments, prior to sealing the wrapper.
- the expression“soap bar” is used herein to encompass materials which are not technically soap, such as bars comprising synthetic surfactants such as directly esterified fatty acid isethionate.
- the article is a bar which is used for personal washing, i.e. , is a personal washing bar.
- Wrapped article 10 can be seen in Fig. 1. It may comprise soap bar 16 (Fig. 2), stiffening material 14 wrapped partly around article 16 and transparent and/or translucent material 12 wrapped at least party around the stiffening material. As seen in Fig. 1 , the article is completely wrapped and closed, in a manner well known to those of ordinary skill.
- Article 16 can be a soap bar, a synthetic detergent bar, or any other article.
- Stiffening material 14 may be comprised of paperboard or synthetic polymer or a mixture of paper and synthetic polymer.
- Typical synthetic polymers include polypropylene, polystyrene, acrylic/butadiene/styrene copolymer and polyethylene terephthalate and pvc. These films may have been either through a mono or bi-orientation process to improve the properties such as clarity, barrier, stiffness, etc. normally conferred by these processes.
- the stiff material must have memory when compressed through the cylinders; otherwise the embossing and debossing cannot be done.
- the stiff sheet material will be unfolded from a roll on which it was stored, and so that it can be folded around the bar of soap, preferably around the entire peripheral longitudinal surface, of the soap bar, after which the stiffening member will remain in the folded condition so as to define a sleeve surrounding the bar of soap.
- traverse longitudinal ends of the bar of soap are not surrounded by the stiffening member, so that the bar of soap can be easily removed for use.
- the stiffening member will typically be at least partly opaque but, as described below, in accordance with one aspect of the invention includes a transparent or translucent window
- the stiffness of the stiffening member may be at least 3 Taber Stiffness Units in each of the longitudinal (machine) and transverse (cross) directions, more preferably at least 8 Taber Stiffness units.
- the stiffening member preferably has thickness of from 50 to 250 microns, especially from 160 to 180 microns and a grammage (weight per unit area) of from 100 to 200 g/m2. It is generally in the form of a sheet.
- Wrapper 12 is also generally in the form of a sheet and may be made of a synthetic polymer or paper or a mixture of both. In one embodiment herein the wrapper is translucent and/or transparent.
- the wrapper may be a film material comprising a paper core coated on each surface with a plastics material. However, preferably the wrapper is a film material which is entirely of plastic material, more preferably thermoplastic material.
- the wrapper has at least parts which are transparent. Suitable materials for the wrapper include those mentioned above in connection with the stiffening material.
- a film with one surface metallized could be used to enhance visual appearance or improve barrier properties. Additionally, this could partially be removed to produce a transparent area forming a window through which the soap can be seen.
- the film material of the wrapper preferably has a grammage of from 40 to 200 g/m 2 .
- the wrapper when wrapped around the bar of soap and stiffening member, has edge portions in overlapping relationship with one another. This allows those edge portions to be secured to one another. This can be achieved by application of an adhesive between various respective opposite surface regions, for example, by coating the adhesive at various regions of the edge portions, folding the wrapper and applying pressure.
- edge portions are secured to one another by heat sealing, so that at least outer layers of the film material of the wrapper are preferably of heat sealable plastics material.
- Both the stiffening material and the wrapper (which may be a translucent and/or transparent material) need to be sufficiently flexible such that they can be wrapped around the article (typically a soap or other detergent bar). Ends of the wrapper sheet material are adhered together as is known in the art to secure the wrapper closed as by an adhesive such as glue, hot melt, mixtures thereof, or the like
- Figs 1 and 2 illustrate a bar in accordance with one aspect of the present process.
- Wrapped bar 10 includes soap bar 16, stiffening material 14 and transparent wrapper 12.
- Bar 16 includes embossments or debossments 80 which can be seen through transparent window 82 in stiffener 14 and through the transparent material of wrapper 12.
- debossments and/or embossments may be decorative designs, indicia relating to the brand name or other advertising, or other indicia.
- Window 82 will typically be no more than 1 ⁇ 2 the surface area of a face of the package, preferably no more than 1 ⁇ 4 the surface area of a face of the package, especially not greater than 1/8 the surface area of a face of the package.
- Embossments and/or debossments in the embodiments of the present invention preferably have a height or depth, respectively, of from 0.1 to 1 mm from the surface of the stiffener and/or wrapper.
- the wrapper 12 of Fig. 1 is considered to have two faces, a front and a back face, and the surface area comprises the entire surface of the front or the back.
- the sides are excluded from the front and back surface areas, but the bottom and the top are included.
- the window in the stiffener can be open, i.e. , free of material, or may comprise transparent and/or translucent material such as thermoplastic.
- the window can constitute from 5 to 80% of the surface area of the stiffener, preferably from 10 to 50 %, more preferably from 10 to 20%.
- embossments and/or debossments are imposed on the stiffener and/or the wrapper.
- Die 30 in the form of a cylinder includes depressions 32 such that when the cylinder is imposed on a sheet material such as stiffener 14, embossments are created in the stiffener.
- die 30 may include raised areas (raised above the surface of the cylinder) so that when the cylinder or other die is imposed on sheet 14, debossments are formed in the sheet.
- the surface area of the depressed areas and/or raised areas preferably constitutes 5-70%, especially 10-50% of the stiffener and/or the wrapper, any part of the stiffener or wrapper which is not depressed or raised not counting as part of the above debossment/embossment surface area.
- the embossed and/or debossments discussed in connection with Fig. 3 will impart a distinctive texture for a consumer.
- two dies can be used, one with depressions and one with raised portions with the stiffener material (or wrapper) interposed in between such that the raised portions contact the stiffener material and the raised portions fit within depressions on the second die to create the embossment.
- Fig. 4 provides a schematic representation of an apparatus 40 which can be used to wrap the articles 16 in accordance with the invention.
- Articles 16 are fed by conveyor belt 44 into wrapping stations 46.
- Reels 48, 50 contain the stiffener material and the (preferably transparent) overwrap (wrapper), respectively.
- the stiffener material and the wrapper material on the reels are not yet embossed or debossed.
- article 10 becomes wrapped in the stiffener material and the overwrap.
- embossments and/or debossments are imposed on the stiffener and/or the wrapper, preferably after it has been unrolled from reels 48, 50, respectively.
- the die or dies for imposing the embossments/debossments can be any of cylinders 90 (if the wrapper is to be embossed/debossed), and/or cylinder 92.
- the position of the embossed/debossed cylinder shortly before joining of the wrapper and stiffener ensures that the depth of embossing/debossing is in the range of from 0.1 to 1 mm from the surface of the stiffener or wrapper and guarantee the 3D visual effect desired.
- wrapped articles 10 are conveyed on belt 60.
- Wheels 70 drives belt 60. Folding and sealing occurs in the areas of wheel 70, where the wrapper will be folded mechanically and, after heat sealing of the wrapper, 60 is the conveyor to take the product 10 to a station where the wrapped products are put in cases for shipping.
- FIG. 5 shows an alternative embodiment of the wrapper structure which can be made using the process and apparatus illustrated in Fig. 4.
- Stiffener 14 includes embossment and/or debossment 90 which can be seen through transparent wrapper 12. Imposing an embossment/debossment on the stiffener which can be seen through a transparent or translucent wrapper can be expected to provide the consumer with a three-dimensional visual when the article is fully wrapped and the wrappings are sealed or otherwise closed.
- the combination of transparent overwrap 12 and the debossments and/or embossments on stiffening member 14 create an attractive 3D appearance when the article is wrapped.
- Either debossments or embossments or combinations of both on the stiffener can be used together with trans parent and/or translucent overwrap 12 to create the 3-dimensional effect.
- Figs. 6 and 7 disclose another embodiment of the invention.
- wrapper 12 includes embossments 100.
- Debossments or a combination of embossments and debossments may also be used.
- Embossments and/or debossments 100 afford a distinctive tactile feel for the consumer.
- surface area of the debossed and/or embossed areas are preferably in the upper ends of the ranges provided above, e.g., 40-70%.
