を含む、排ガス浄化装置の製造方法であって、
前記スラリーのせん断速度4s-1での粘度が800mPa・s以下であり、
前記シャワーノズルが、前記スラリーを吐出するための複数の吐出口を有し、前記吐出口の間隔aと、前記スラリーの提供を開始した際に形成される液玉の直径bとが0.85<a/bの関係を有し、かつ
前記スラリーの提供を開始して前記ハニカム基材上にスラリーが広がった際のスラリーの面の等価直径cが、前記吐出口の間隔a以上である、排ガス浄化装置の製造方法。
《態様2》
前記スラリーのせん断速度4s-1での粘度が10mPa・s以上300mPa・s以下であり、かつ前記吐出口の前記間隔aと前記液玉の前記直径bとが0.95<a/b<1.25の関係を有する、態様1に記載の製造方法。

前記スラリーのせん断速度4s-1での粘度が300mPa・s超800mPa・s以下であり、かつ前記吐出口の前記間隔aと前記液玉の前記直径bとが0.90≦a/b≦1.35の関係を有する、態様1に記載の製造方法。

前記吐出口の孔径が2mm未満である、態様1~3のいずれか一項に記載の製造方法。
《態様5》
前記シャワーノズルの吐出口が、前記シャワーノズルの面の凸状部分に存在している、態様1~4のいずれか一項に記載の製造方法。
《態様6》
前記吐出口の前記間隔aが、3.25mm以上4.25mm以下である、態様1~5のいずれか一項に記載の製造方法。
《態様7》
前記コーティングを行う際に、前記ハニカム基材の下部から吸引を行うことを含む、態様1~6のいずれか一項に記載の製造方法。
《態様8》
前記スラリーのシャワーノズルからの提供を行う際に、前記ハニカム基材の上部からのスラリーの漏出を防ぐためのガイドを使用することを含む、態様1~7のいずれか一項に記載の製造方法。

前記シャワーノズルの中央部の前記間隔aの平均を1とした場合、外周部の前記間隔aの平均が、0.25以上1.0未満である、態様1~8のいずれか一項に記載の製造方法。
《態様10》
前記シャワーノズルの中央部の前記吐出口の孔径の平均を1とした場合、外周部の前記吐出口の孔径の平均が、1.0超4.0以下である、態様1~9のいずれか一項に記載の製造方法。
《態様11》
前記シャワーノズルの内部に、前記スラリーを前記ハニカム基材の上部の全面に渡って均等に提供するための整流プレートが存在している、態様1~10のいずれか一項に記載の製造方法。
本発明の方法では、シャワーノズルの吐出口を、最も近くに位置する吐出口と、間隔aを隔てて位置させる。そうすることによって、吐出口から吐出されたスラリーの集束を防止することができる。一方で、間隔aが大きい場合には、ハニカム基材上部にスラリーの未塗工部分が生じるため、間隔aは、ある程度小さくする必要がある。間隔aの小ささの程度は、スラリーの提供を開始した際に形成される液玉の直径bとの関係で決めることができる。
スラリーの提供を開始してハニカム基材上にスラリーが広がった際のスラリーの面の等価直径cは、大きければ大きいほど、ハニカム基材上部の未塗工部分が少なくなるため好ましい。一方で、等価直径cは、液玉の直径bに影響を受けるため、スラリーの集束を防止するためには、大きくするのに制限がある。また、等価直径cは、スラリーの粘度に大きく影響を受ける。スラリーを高粘度にすれば等価直径cを大きくすることができるが、上述のとおりスラリーを高粘度にすると、製造装置にスラリーが付着するという課題があり、また増粘剤に起因してコストが高くなる課題がある。したがって、この点についても等価直径cを大きくすることには制限がある。なお、等価直径とは、その面の外周長さと等しい外周長さを有する正円の直径をいう。
波打ちを発生させないように、シャワーノズルの内部に、図9に示すような整流プレートを設けることができる。整流プレートは、スラリーをハニカム基材上部の全面に渡って均等に提供するためであれば、その形態は限定されない。例えば、整流プレートは、上記のシャワーノズルの吐出面と同様の孔を有するプレートであってもよく、特許文献2に記載のデフレクタであってもよい。
本発明の方法で使用されるスラリーは、せん断速度4s-1での粘度が800mPa・s以下であり、かつ排ガス浄化装置の触媒層を形成するためのスラリーであれば、特に限定されない。触媒層としては、ガソリンエンジン用の三元触媒装置のための触媒層であってもよく、ディーゼルエンジン又はリーンバーンエンジン用の浄化装置のための公知の触媒層であってもよく、これらは本分野で知られている触媒層であってよい。このようなスラリーは、アルミナ、ジルコニア、セリア等の無機酸化物又は無機複合酸化物担体、及びそれに担持された触媒金属粒子が分散された水系分散体である。
本発明の方法で使用されるハニカム基材としては、本分野で知られている排ガス浄化装置用のハニカム基材であれば特に限定されない。具体的には、ハニカム基材としては、多数のセルを有するハニカム基材を使用することができ、例えば、コージェライト(2MgO・2Al2O3・5SiO2)、アルミナ、ジルコニア、炭化ケイ素等の耐熱性を有するセラミックス材料や、ステンレス鋼等の金属箔からなるメタル材料を使用することができる。
スラリーを提供する工程は、上述したような本発明の特徴に従って行われるが、本発明の特徴と関係のない部分については、従来技術と同様にしてこの工程を行うことができる。例えば、本発明の方法の特徴と関係のない部分については、特許文献2を参考にすることができる。
ハニカム基材の上部に提供したスラリーを、ハニカム基材にコーティングする工程においては、特許文献1及び2に記載のように、ハニカム基材の下部側から吸引を行って、スラリーの流下を促進してもよい。しかし、本発明の方法においては、スラリーが低粘度であるため、吸引を行わなくてもよい。
スラリーでコーティングされた基材の焼成条件は、特に限定はされないが、例えば、400~1000℃程度で、約1~4時間程度の焼成を行う。これにより、目的の触媒層を形成することができる。焼成前に乾燥を行ってもよく、その条件については特に限定されないが、例えば、80~300℃の温度で1~12時間程度で乾燥を行うことができる。
表1に記載の様々な粘度を有するスラリーを調製した。増粘剤を使用していない参考例1~3では、粘度は固形分重量によって調整した。

表2に記載の様々なシャワーノズルに変更して、実験1で行ったように、ハニカム基材の上部の未塗工部分の割合及びスラリーの波打ちを評価した。同様にスラリーロスも評価した。
実験1の参考例5及び実験2の例4で得られたスラリーをコーティングしたウォールフロータイプのハニカム基材を乾燥し、焼成して排ガス浄化装置を製造した。また、ストレートフロータイプのハニカム基材を用いたこと以外は実験1の参考例5及び実験2の例4と同様にしてスラリーをコーティングし、参考例6及び例20の排ガス浄化装置を製造した。
その面内の中央部(内側)と外周部(外側)とで吐出部の孔径を変更したシャワーノズルを使用し、ハニカム基材をコートティングする際のスラリーの波打ち現象を観察した。ここで、中央部とは、その中心部を同心とする直径21mmの円の範囲内であり、外周部とは、その円形面内の上記中央部を除いた領域である。また、シャワーノズルの吐出口は、直径152mmの円形面内に、3.7mmの吐出口間隔aで均等に存在していた。
実験4で用いたシャワーノズル内部に整流プレートを設置し、ハニカム基材をコートティングする際のスラリーの波打ち現象を観察した。その整流プレートには、以下の表5に記載の径で孔が設けられており、シャワーノズルには、1.2mmの孔径の孔が3.7mmの間隔で均等に存在していた。なお、中央部及び外周部とは、上記の実験4に記載のとおりである。

Claims (11)
- ハニカム基材の上部に触媒層形成用スラリーをシャワーノズルから提供すること、
前記ハニカム基材に前記スラリーをコーティングすること、及び
前記スラリーがコーティングされたハニカム基材を焼成すること
を含む、排ガス浄化装置の製造方法であって、
前記スラリーのせん断速度4s-1での粘度が800mPa・s以下であり、
前記シャワーノズルが、前記スラリーを吐出するための複数の吐出口を有し、前記吐出口の間隔aと、前記スラリーの提供を開始した際に形成される液玉の直径bとが0.85<a/bの関係を有し、かつ
前記スラリーの提供を開始して前記ハニカム基材上にスラリーが広がった際のスラリーの面の等価直径cが、前記吐出口の間隔a以上である、排ガス浄化装置の製造方法。 - 前記スラリーのせん断速度4s-1での粘度が10mPa・s以上300mPa・s以下であり、かつ前記吐出口の前記間隔aと前記液玉の前記直径bとが0.95<a/b<1.25の関係を有する、請求項1に記載の製造方法。
- 前記スラリーのせん断速度4s-1での粘度が300mPa・s超800mPa・s以下であり、かつ前記吐出口の前記間隔aと前記液玉の前記直径bとが0.90≦a/b≦1.35の関係を有する、請求項1に記載の製造方法。
- 前記吐出口の孔径が2mm未満である、請求項1~3のいずれか一項に記載の製造方法。
- 前記シャワーノズルの吐出口が、前記シャワーノズルの面の凸状部分に存在している、請求項1~4のいずれか一項に記載の製造方法。
- 前記吐出口の前記間隔aが、3.25mm以上4.25mm以下である、請求項1~5のいずれか一項に記載の製造方法。
- 前記コーティングを行う際に、前記ハニカム基材の下部から吸引を行うことを含む、請求項1~6のいずれか一項に記載の製造方法。
- 前記スラリーのシャワーノズルからの提供を行う際に、前記ハニカム基材の上部からのスラリーの漏出を防ぐためのガイドを使用することを含む、請求項1~7のいずれか一項に記載の製造方法。
