Abstract
Description
特に地球温暖化防止のため、CO2排出量を削減することが急務となっており、リチウム二次電池やキャパシタ等の蓄電デバイスからなる蓄電装置を搭載した環境対応車の中でも、ハイブリッド電気自動車(HEV)、プラグインハイブリッド電気自動車(PHEV)、バッテリー電気自動車(BEV)の早期普及が求められている。特に車載用の蓄電デバイスは、駆動システムの動力源として高い出力性能と長寿命化が求められており、更なる性能改善が期待されている。
尚、本明細書において、リチウム二次電池という用語は、いわゆるリチウムイオン二次電池も含む概念として用いる。
これらポリオレフィン樹脂からなる多孔質フィルムは、近年の技術向上に伴う蓄電池の高容量化、高出力化に対し、種々の改良検討がなされている。
特許文献2には、無機フィラーを主体として含む多孔質層を有する熱可塑性樹脂からなる微多孔膜セパレータおよび不織布セパレータの2枚のセパレータを有する非水二次電池が提案されており、負荷特性が改善される事が記載されている。
特許文献3には、無機粒子と熱可塑性樹脂を含む粒子層の両面に、ポリオレフィンを構成成分とする多孔層を配置した3層構造のセパレータが提案されており、耐熱性が向上する事が示唆されている。
また、特許文献4には、ポリエチレンからなる第1多孔質層とポリエチレンからなる第2多孔質層との層間に複合酸化物粒子を備えるセパレータを用いたリチウムイオン二次電池が提案されており、シャットダウン特性が向上する事が示唆されている。
(1)多孔質フィルム(I)と多孔質フィルム(II)との間に中間塗布層を有するセパレータであって、片面に中間塗布層を有する多孔質フィルム(I)と多孔質フィルム(II)とが前記中間塗布層を介して機械的に重ねて積層されることを特徴とする蓄電デバイス用セパレータ。
(2)前記(1)に記載のセパレータを備えることを特徴とする蓄電デバイス。
2 中間塗布層
3 多孔質フィルム(II)
本発明のセパレータは、多孔質フィルム(I)と多孔質フィルム(II)との間に中間塗布層を有するセパレータであって、片面に中間塗布層を有する多孔質フィルム(I)と多孔質フィルム(II)とが前記中間塗布層を介して機械的に重ねて積層されることを特徴とする。
従来、ポリオレフィン多孔質フィルムは、非水溶媒(有機溶媒)が浸透し難く、セパレータ内の電解液を保持する効果が十分ではない。
これに対し、本発明のセパレータは、片面に中間塗布層を有する多孔質フィルム(I)と多孔質フィルム(II)とが前記中間塗布層を介して機械的に重ねて積層される。前記中間塗布層は、たとえば、無機粒子及び/又は有機粒子と結着剤からなるものから形成することができ、通常、高い空隙率を有するものとすることができる。従って、電解液を注液した際に、電解液が前記中間塗布層を通じてセパレータ全体に行き渡る為、ポリオレフィン多孔質フィルムに電解液が浸透し易くなる。更に、前記中間塗布層は、高い空隙率を有するものとすることができる為、空隙への電解液の浸透によって電解液保持性を向上させる。
この為、セパレータ全体に十分な量の電解液が保持されることで、セパレータ内部の電気抵抗が低減され、低温放電特性が格段に向上する。更に、前記中間塗布層をセパレータに配置することによって電解液保持性がより一層向上し、高温サイクル特性において、容量維持率の低下を格段に低減することができると考える。
具体的には、乾式法は、ポリオレフィンレジンを融解し、フィルム状に押出し、アニリーングしたものを低温で延伸することにより空孔の初期段階を形成し、それを高温で延伸して微多孔を形成する製法である。また、湿式法は、炭化水素溶媒あるいは他の低分子量物質とポリオレフィンレジンを混合し、加熱溶融したものをシート状に加工し、その後、機械方向あるいは二軸方向に延伸し、最後に先の溶媒を揮発性溶媒で抽出することによって微多孔を形成する製法である。
多孔質フィルム(I)としては、セパレータの高温時の変形を抑制する観点から、乾式法を用い一軸延伸で作製されるのが好ましく、少なくとも片面に中間塗布層を配置することによってより一層変形を抑制する効果が向上される。また、多孔質フィルム(II)としては、セパレータの機械的強度を向上させる観点から湿式法を用い二軸延伸で作製されるのが好ましい。
中でも、正極に対向する側が、乾式法で作製されたポリプロピレン(PP)からなる多孔質フィルム(I)であって、負極に対向する側が、湿式法で作製されたポリエチレン(PE)からなる多孔質フィルム(II)である場合、低温放電特性および高温サイクル特性が一段と向上するので好ましい。
特に多孔質フィルム(I)又は(II)のうち負極に対向する側の極大孔径が、0.5μm以上であると低温放電特性が一段と向上するので好ましく、1μm以上であるとより好ましい。
特に多孔質フィルム(I)又は(II)のうち負極に対向する側の空孔率が、40%以上であると低温放電特性が一段と向上するので好ましく、45%以上であるとより好ましい。
中でも、多孔質フィルム(I)の透気度は、70sec/100cc~600sec/100ccの範囲であると高温サイクル特性が向上するので好ましく、80sec/100cc~600sec/100ccがより好ましく、90sec/100cc~600sec/100ccが更に好ましい。また、多孔質フィルム(II)の透気度は、10sec/100cc~300sec/100ccの範囲であると低温負荷特性が向上するので好ましく、10sec/100cc~200sec/100ccがより好ましく、10sec/100cc~100sec/100ccが更に好ましい。
前記中間塗布層中における結着剤の含有量は、好ましくは1質量%以上、より好ましくは2質量%以上であり、また、その上限としては25質量%以下が好ましく、より好ましくは20質量%以下である。結着剤の含有量が上記範囲にあると中間塗布層の強度を向上することができるので好ましい。
前記無機粒子の具体例としては、シリカ(SiO2)、アルミナ(Al2O3)、チタニア(TiO2)、ジルコニア(ZrO2)もしくはBaTiO3等の酸化物、及びベーマイト(Al2O3・3H2O)等の水酸化物から選ばれる一種又は二種以上が好適に挙げられる。
中でも、シリカ(SiO2)、アルミナ(Al2O3)、ジルコニア(ZrO2)、BaTiO3、及びベーマイト(Al2O3・3H2O)から選ばれる一種又は二種以上が好ましく、シリカ(SiO2)、アルミナ(Al2O3)、BaTiO3、又はベーマイト(Al2O3・3H2O)がより好ましく、アルミナ(Al2O3)、BaTiO3、又はベーマイト(Al2O3・3H2O)が特に好ましい。
中でも、ポリアミド、アラミド、及びポリイミドから選ばれる一種又は二種以上が好ましく、ポリアミド又はアラミドがより好ましい。
中でも、エチレン-エチルアクリレート共重合体などのエチレン-アクリル酸共重合体、ポリビニルピロリドン(PVP)、ポリN-ビニルアセトアミド、ポリフッ化ビニリデン(PVDF)、スチレンとブタジエンとの共重合体(SBR)、及びカルボキシメチルセルロース(CMC)から選ばれる一種又は二種以上が好ましい。
また、多孔質フィルム(II)の片面にも中間塗布層を形成する場合にも、多孔質フィルム(I)上に中間塗布層を形成する場合と同様に、上述した態様にて形成すればよい。この場合においては、多孔質フィルム(I)上に形成する中間塗布層と、多孔質フィルム(II)上に形成する中間塗布層とを同一のものとしてもよいし、厚みや構成材料等を異なるものとしてもよい。
特にポリフッ化ビニリデン(PVDF)、スチレンとブタジエンとの共重合体(SBR)、及びカルボキシメチルセルロース(CMC)から選ばれる一種又は二種以上が好ましい。
なお、多孔質フィルム(II)の片面にも中間塗布層を形成した場合には、多孔質フィルム(I)上に形成された中間塗布層と、多孔質フィルム(II)上に形成された中間塗布層との間に、このような界面が形成されることと以外は、多孔質フィルム(I)上にのみ中間塗布層を形成した場合と同様となる。
本発明の非水電解液に使用される非水溶媒としては、環状カーボネート、鎖状エステル、ラクトン、エーテル、及びアミドから選ばれる一種又は二種以上が挙げられる。広い温度範囲で電気化学特性が相乗的に向上するため、鎖状エステルが含まれることが好ましく、鎖状カーボネートが含まれることが更に好ましく、環状カーボネートと鎖状カーボネートの両方が含まれることがもっとも好ましい。
なお、「鎖状エステル」なる用語は、鎖状カーボネート及び鎖状カルボン酸エステルを含む概念として用いる。
上記の場合に一段と広い温度範囲での電気化学特性が向上するので好ましい。
環状カーボネートと鎖状エステルの割合は、広い温度範囲での電気化学特性向上の観点から、環状カーボネート:鎖状エステル(体積比)が10:90~45:55が好ましく、15:85~40:60がより好ましく、20:80~35:65が特に好ましい。
リチウム塩としては、LiPF6、LiPO2F2、Li2PO3F、LiBF4、もしくはLiClO4等の無機リチウム塩、LiN(SO2CF3)2もしくはLiN(SO2C2F5)2等のリチウムイミド塩や、(CF2)2(SO2)2NLi、(CF2)3(SO2)2NLi等の環状のフッ化アルキレン鎖を有するリチウム塩、LiFSO3及びLiSO4C2H5等のSO3基もしくはSO4基を有するリチウム塩、又はビス[オキサレート-O,O’]ホウ酸リチウム等のオキサレート錯体をアニオンとするリチウム塩が好適に挙げられ、これらの一種又は二種以上を混合して使用することができる。
本明細書においてリチウム電池とは、リチウム一次電池及びリチウム二次電池の総称である。また、本明細書において、リチウム二次電池という用語は、いわゆるリチウムイオン二次電池も含む概念として用いる。本発明のリチウム電池は、正極、負極、非水溶媒に電解質塩が溶解されている非水電解液及びセパレータからなる。本発明のセパレータ以外の正極、負極及び非水電解液等の構成部材は特に制限なく使用できる。
正極の集電体を除く部分の密度は、通常は1.5g/cm3以上であり、電池の容量をさらに高めるため、好ましくは2g/cm3以上であり、より好ましくは、3g/cm3以上であり、更に好ましくは、3.6g/cm3以上である。なお、その上限としては、4g/cm3以下が好ましい。
これらの中では、リチウムイオンの吸蔵及び放出能力において、人造黒鉛や天然黒鉛等の高結晶性の炭素材料を使用することがより好ましく、格子面(002)の面間隔(d002)が0.340nm(ナノメータ)以下、特に0.335~0.337nmである黒鉛型結晶構造を有する炭素材料を使用することが更に好ましい。
特に複数の扁平状の黒鉛質微粒子が互いに非平行に集合又は結合した塊状構造を有する人造黒鉛粒子や、圧縮力、摩擦力、剪断力等の機械的作用を繰り返し与え、鱗片状天然黒鉛を球形化処理した粒子、を用いることが好ましい。
第2の蓄電デバイスは、電解液と電極界面の電気二重層容量を利用してエネルギーを貯蔵する蓄電デバイスである。本発明の一例は、電気二重層キャパシタである。この蓄電デバイスに用いられる最も典型的な電極活物質は、活性炭である。二重層容量は概ね表面積に比例して増加する。
第3の蓄電デバイスは、電極のドープ/脱ドープ反応を利用してエネルギーを貯蔵する蓄電デバイスである。この蓄電デバイスに用いられる電極活物質として、酸化ルテニウム、酸化イリジウム、酸化タングステン、酸化モリブデン、酸化銅等の金属酸化物や、ポリアセン、ポリチオフェン誘導体等のπ共役高分子が挙げられる。これらの電極活物質を用いたキャパシタは、電極のドープ/脱ドープ反応にともなうエネルギー貯蔵が可能である。
第4の蓄電デバイスは、負極であるグラファイト等の炭素材料へのリチウムイオンのインターカレーションを利用してエネルギーを貯蔵する蓄電デバイスである。リチウムイオンキャパシタ(LIC)と呼ばれる。正極は、例えば活性炭電極と電解液との間の電気ニ重層を利用したものや、π共役高分子電極のドープ/脱ドープ反応を利用したもの等が挙げられる。電解液には少なくともLiPF6等のリチウム塩が含まれる。
また、表1中、セパレータA-1は、乾式法により作製された厚み8μmのポリプロピレン(PP)多孔質フィルム(表1中、符号「1」)上に、板状ベーマイト90質量%およびPVDF10質量%からなる中間塗布層(表1中、符号「2」)を4μmの厚みで塗布法により形成し、この上に、乾式法により作製された厚み12μmのポリプロピレン(PP)多孔質フィルム(表1中、符号「3」)を機械的に重ねることにより形成されたものである。そのため、セパレータA-1は、中間塗布層(表1中、符号「2」)と、厚み12μmのポリプロピレン(PP)多孔質フィルム(表1中、符号「3」)との間に界面が存在することとなる(表1中、「2-3間に界面」と示した。)。また、セパレータA-1は、表1中に示すように、厚み8μmのポリプロピレン(PP)多孔質フィルム(表1中、符号「1」)側を正極側とし、厚み12μmのポリプロピレン(PP)多孔質フィルム(表1中、符号「3」)側を負極側として使用した。
なお、表1中に示したセパレータA-2、B、Cも、機械的に重ねることにより形成されたものであるため、同様に表1に示す位置に界面を有するものであり、その一方で、セパレータDについては共押出法により積層されたものであるため、界面を有さないものである。また、セパレータEは、熱融着により積層されたものであるが、厚み8μmのポリプロピレン(PP)多孔質フィルム(表1中、符号「13」)と、乾式法により作製された厚み12μmのポリプロピレン(PP)多孔質フィルム(表1中、符号「15」)とを、板状ベーマイトのみからなる層を介して熱融着したものであるため、実質的に界面を有するものとなっている。
〔リチウムイオン二次電池の作製〕
LiNi1/3Mn1/3Co1/3O2;94質量%、アセチレンブラック(導電剤);3質量%を混合し、予めポリフッ化ビニリデン(結着剤);3質量%を1-メチル-2-ピロリドンに溶解させておいた溶液に加えて混合し、正極合剤ペーストを調製した。この正極合剤ペーストをアルミニウム箔(集電体)上の片面に塗布し、乾燥、加圧処理して所定の大きさに裁断し、帯状の正極シートを作製した。正極の集電体を除く部分の密度は3.6g/cm3であった。また、人造黒鉛(d002=0.335nm、負極活物質);95質量%を、予めポリフッ化ビニリデン(結着剤);5質量%を1-メチル-2-ピロリドンに溶解させておいた溶液に加えて混合し、負極合剤ペーストを調製した。この負極合剤ペーストを銅箔(集電体)上の片面に塗布し、乾燥、加圧処理して所定の大きさに切り抜き負極シートを作製した。負極の集電体を除く部分の密度は1.5g/cm3であった。また、この電極シートを用いてX線回折測定した結果、黒鉛結晶の(110)面のピーク強度I(110)と(004)面のピーク強度I(004)の比〔I(110)/I(004)〕は0.1であった。ECとMECとDMCを体積比で30:30:40に混合した溶媒にLiPF6を1.1mol/Lとなるように溶解して非水電解液とした。そして、正極シート、表1に記載のセパレータ、負極シートの順に積層し、非水電解液を加えて、ラミネート型電池を作製し、電池評価を行った。結果を表2に示す。
〔低温放電特性の評価〕
<初期の放電容量>
上記の方法で作製したラミネート電池を用いて、25℃の恒温槽中、1Cの定電流及び定電圧で、終止電圧4.3Vまで3時間充電し、次に1Cの定電流下終止電圧2.7Vまで放電して、初期の25℃の放電容量を求めた。
<低温放電特性>
次に、このラミネート電池を-20℃の恒温槽中、1Cの定電流及び定電圧で終止電圧4.3Vまで3時間充電し、次に3Cの定電流下終止電圧2.7Vまで放電して、以下の式により-20℃での放電容量維持率を求めた。
容量維持率(%)=(-20℃の放電容量/初期の25℃の放電容量)×100
<高温サイクル特性>
更にその後、このラミネート電池を60℃の恒温槽中、1Cの定電流及び定電圧で、終止電圧4.3Vまで3時間充電し、次に1Cの定電流下、放電電圧2.7Vまで放電することを1サイクルとし、これを300サイクルに達するまで繰り返した。そして、以下の式によりサイクル後の容量維持率を求めた。
容量維持率(%)=(300サイクル後の放電容量/1サイクル目の放電容量)×100
ECとVCとMECとDMCを体積比で28:2:30:40に混合した溶媒にLiPF6を1mol/Lとなるように溶解し、更にLiFSO3を0.1mol/Lとなるように溶解させて調整した非水電解液を用い、セパレータを表3に示す構成に変えたことの他は、実施例1と同様にラミネート電池を作製し、電池評価を行った。結果を表4に示す。
また、表3中、セパレータA-1、A-2は、表1に示したセパレータA-1、A-2と同じものであり、セパレータA-3~A-13は、セパレータA-1を構成する多孔質フィルム(I)、多孔質フィルム(II)および中間塗布層を表3に示すものに変更すること以外は、同様にして得られたものである。そのため、セパレータA-3~A-13も、セパレータA-1と同様の位置に界面を有するものとなっている。

- 多孔質フィルム(I)と多孔質フィルム(II)との間に中間塗布層を有するセパレータであって、片面に前記中間塗布層を有する多孔質フィルム(I)と多孔質フィルム(II)とが前記中間塗布層を介して機械的に重ねて積層されることを特徴とする蓄電デバイス用セパレータ。
- 前記中間塗布層が、無機粒子及び/又は有機粒子と結着剤とを有することを特徴とする請求項1に記載の蓄電デバイス用セパレータ。
- 前記無機粒子が、Al、Si、Ti、及びZrから選ばれる1種以上の元素を含む酸化物又は水酸化物であることを特徴とする請求項2に記載の蓄電デバイス用セパレータ。
