溶解の可否は、使用する非極性媒体および/または極性媒体の種類と混合比によって定まる媒体混合物の溶解指標(R)と温度、および上記一定温度以上での相溶性に依存し、圧力には関係しない。したがって、該媒体混合物と含フッ素共重合体の混合物が、所定温度に到達すれば、その際の圧力は、特に制限はない。
より低沸点の非極性媒体および/または極性媒体からなる媒体混合物を使用する場合には、自然発生圧力が大きくなる。そのため、安全性、および利便性の観点から、用いる媒体混合物の沸点は、室温以上が好ましく、50℃以上がより好ましく、80℃以上が最も好ましい。
また、上記媒体混合物の沸点の上限値は、特に制限されないが、コーティング用として用いる場合には、特に取扱い性および含フッ素共重合体組成物を単離する際の媒体混合物除去性の観点から、230℃が好ましく、180℃がより好ましい。

上記媒体混合物を構成しうる成分のうち、非極性媒体について以下に説明する。
本発明における非極性媒体は、単独では上記含フッ素共重合体の融点以下の温度で上記含フッ素共重合体を1質量%以上の濃度で溶解しない媒体であって、上記式(2)で示されるハンセン溶解度パラメータに基づく指標(S)が6未満である媒体である。
これら非極性媒体は、1種を単独で用いてもよく、2種以上を併用してもよい。
上記環状ヒドロクロロカーボン類としては、クロロシクロペンタン、クロロシクロヘキサン等が挙げられる。
上記芳香族ヒドロクロロカーボン類としては、クロロベンゼン、1-クロロナフタレン等が挙げられる。
上記環状ヒドロカーボン類としては、シクロヘキサン、メチルシクロヘキサン、1,2-ジメチルシクロヘキサン、1,3-ジメチルシクロヘキサン、1,4-ジメチルシクロヘキサン、1,3,5-トリメチルシクロヘキサン、1,2,4-トリメチルシクロヘキサン、エチルシクロヘキサン、n-プロピルシクロヘキサン、イソプロピルシクロヘキサン、n-ブチルシクロヘキサン、イソブチルシクロヘキサン、t-ブチルシクロヘキサン、n-ペンチルシクロヘキサン、n-ヘキシルシクロヘキサン、シクロヘプタン、シクロオクタン、cis-デカヒドロナフタレン、trans-デカヒドロナフタレン等が挙げられる。
上記鎖状ヒドロクロロフルオロカーボン類としては、HCFC-225ca、HCFC-225cb等が挙げられる。
上記芳香族ヒドロクロロカーボン類としては、クロロベンゼン等が挙げられる。
上記媒体混合物を構成しうる成分のうち、極性媒体について以下に説明する。
本発明における極性媒体は、単独では上記含フッ素共重合体の融点以下の温度で上記含フッ素共重合体を1質量%以上の濃度で溶解しない媒体であって、上記式(2)で示されるハンセン溶解度パラメータに基づく指標(S)が6以上である媒体である。
これらは1種を単独で用いてもよく、2種以上を併用してもよい。
上記脂肪族スルフィド類としては、テトラメチレンスルフィド、ペンタメチレンスルフィド等が挙げられる。
上記脂肪族スルホキシド類としては、ジメチルスルホキシド、ジエチルスルホキシド、ジ-n-プロピルスルホキシド、ジイソプロピルスルホキシド、ジ-n-ブチルスルホキシド、ジイソブチルスルホキシド、テトラメチレンスルホキシド等が挙げられる。
上記脂肪族スルホン酸類としては、メタンスルホン酸等が挙げられる。
上記脂肪族スルホン酸エステル類としては、メタンスルホン酸メチル等が挙げられる。
上記脂肪族スルトン類としては、1,3-プロパンスルトン、1,4-ブタンスルトン等が挙げられる。
上記脂肪族リン酸エステル類としては、リン酸トリメチル、リン酸トリエチル等が挙げられる。
上記芳香族エステル類としては、安息香酸メチル、安息香酸エチル等が挙げられる。
上記芳香族ケトン類としては、アセトフェノン、プロピオフェノン等が挙げられる。
上記芳香族エーテル類としては、アニソール、2-メトキシトルエン、3-メトキシトルエン、4-メトキシトルエン等が挙げられる。
上記芳香族ニトリル類としては、ベンゾニトリル、2-メチルベンゾニトリル、3-メチルベンゾニトリル、4-メチルベンゾニトリル、2-エチルベンゾニトリル、3-エチルベンゾニトリル、4-エチルベンゾニトリル、2-メトキシベンゾニトリル、3-メトキシベンゾニトリル、4-メトキシベンゾニトリル等が挙げられる。
上記芳香族アミン類としては、ピリジン、2-ピコリン、3-ピコリン、4-ピコリン、アニリン、2,3-ルチジン、2,4-ルチジン、2,5-ルチジン、2,6-ルチジン、3,4-ルチジン、3,5-ルチジン、2-エチルピリジン、3-エチルピリジン、4-エチルピリジン、o-トルイジン、m-トルイジン、p-トルイジン、ベンジルアミン等が挙げられる。
上記芳香族スルフィド類としては、チオフェン、メチルフェニルスルフィド等が挙げられる。
上記芳香族スルホキシド類としては、メチルフェニルスルホキシド等が挙げられる。
上記芳香族スルホン類としては、メチルフェニルスルホン等が挙げられる。
上記芳香族スルホン酸類としては、ベンゼンスルホン酸等が挙げられる。
上記芳香族スルホン酸エステル類としては、ベンゼンスルホン酸メチル等が挙げられる。
上記脂肪族ラクトン類としては、β-プロピオラクトン、γ-ブチロラクトン、ε-カプロラクトン等が挙げられる。
上記環状カーボネート類としては、エチレンカーボネート、プロピレンカーボネート等が挙げられる。
上記脂肪族ニトリル類としては、アセトニトリル、プロピオニトリル等が挙げられる。
上記脂肪族アミド類としては、N,N-ジメチルホルムアミド、N,N-ジメチルアセトアミド、1-メチル-2-ピロリドン等が挙げられる。
上記脂肪族尿素化合物類としては、1,3-ジメチル-2-イミダゾリジノン等が挙げられる。
上記脂肪族スルホキシドとしては、ジメチルスルホキシド等が挙げられる。
上記脂肪族スルホン類としては、ジメチルスルホン、スルホラン等が挙げられる。
上記芳香族エステル類としては、安息香酸メチル等が挙げられる。
上記芳香族ケトン類としては、アセトフェノン等が挙げられる。
上記芳香族エーテル類としては、アニソール等が挙げられる。
上記芳香族ニトリル類としては、ベンゾニトリル、2-メチルベンゾニトリル、3-メチルベンゾニトリル、4-メチルベンゾニトリル等が挙げられる。
本発明の含フッ素共重合体組成物は、上記エチレンに基づく繰り返し単位とテトラフルオロエチレンに基づく繰り返し単位を含有する含フッ素共重合体と、上記含フッ素共重合体の融点以下の温度では上記含フッ素共重合体を単独で1質量%以上の濃度で溶解しない媒体から選ばれる少なくとも2種からなり、上記式(1)で示されるハンセン溶解度パラメータに基づく上記含フッ素共重合体に対する溶解指標(R)が25未満である媒体混合物とを含有する。
また、本発明の組成物は、上記含フッ素共重合体を溶解する溶媒としての機能を損なわない限りにおいて、必須成分である上記媒体混合物の他に、任意成分として、上記含フッ素共重合体の融点以下の温度で上記含フッ素共重合体を単独で溶解する有機媒体(以下、「可溶性媒体」という)、例えば、カルボニル基を有するケトン類、エステル類等から選ばれる1種以上を更に含んでいてもよい。
その他の成分として、例えば、酸化防止剤、紫外線安定剤、架橋剤、滑剤、可塑剤、増粘剤、充填剤(フィラー)、強化剤、顔料、染料、難燃剤、帯電防止剤等の各種添加剤が挙げられる。また、本発明の効果を損なわない範囲で含有されるこれらの任意成分の含有量としては、組成物全量に対して30質量%以下の含有量、好ましくは25質量%以下である。
本発明の含フッ素共重合体組成物が含有する上記各種成分を用いて、本発明の含フッ素共重合体組成物を製造する方法について以下に説明する。
本発明の含フッ素共重合体組成物の塗膜の形成は、本発明の含フッ素共重合体組成物を基材へ塗布する、または、基材を含フッ素共重合体組成物に浸漬する等の方法により行なうことが好ましい。次いで、この塗膜から媒体混合物等の溶媒を除去することで、含フッ素共重合体の薄膜を形成できる。
含フッ素共重合体組成物を基材に塗布する際の組成物の温度は特に制限されない。操作性の観点から、0~150℃とすることが好ましく、5~80℃とすることがさらに好ましい。塗布後の加熱温度としては、50~350℃が好ましく、80~250℃がさらに好ましい。この温度範囲で加熱することで、含フッ素共重合体組成物塗膜中で含フッ素共重合体が溶解して均一化され、さらに加熱乾燥等によって媒体混合物等の溶媒を除去することにより、基材上に緻密で平坦な含フッ素共重合体の薄膜を得ることができる。
本発明の含フッ素共重合体組成物を用いて含フッ素共重合体のフィルムを製造すれば、一般的な溶融成形で得られるフィルムに比べて、膜厚が薄くかつ均一なフィルムを製造できる。
例えば、含フッ素共重合体組成物に配合する含フッ素共重合体として、エチレンに基づく繰り返し単位とテトラフルオロエチレンに基づく繰り返し単位に加えて、架橋部位をもつ単量体に基づく重合単位を含有するものを用い、さらに上記組成物に上記架橋部位に反応する架橋剤を添加し、塗膜を形成させ、媒体混合物等の溶媒を除去した後に、架橋・硬化反応を行わせる方法が挙げられる。また、含フッ素共重合体として、光や放射線等で架橋反応するような架橋部位を有する含フッ素共重合体を用いて、含フッ素共重合体組成物を作製し、塗膜を形成させ、媒体混合物等の溶媒を除去した後に、これに光や放射線等を照射することで、架橋し、硬化させて含フッ素共重合体の硬化物からなる薄膜を形成させることも可能である。
(溶解手順)
以下に示す実施例および比較例においては、特に記載がない限り、次の方法で溶解を行った。
耐圧ガラス製反応容器に、含フッ素共重合体として、ETFE(旭硝子社製:Fluon(登録商標)LM-720AP、融点:225℃、メルトインデックス:18.7(297℃)、以下、「ETFE1」という。)の0.20g、n-ヘプタン(非極性媒体)の9.40g、およびN,N-ジメチルホルムアミド(極性媒体)の9.50gを入れ、撹拌しながら160℃に加熱したところ、均一で透明な溶液となった。該反応容器を徐々に冷却したところ、140℃で溶液が白濁した。該反応容器を再度、加熱したところ、150℃で再び均一で透明な溶液となった。150℃をETFE1の濃度1質量%での溶解温度とした。得られた含フッ素共重合体組成物は、本発明の組成物である。
ETFE1の使用量と非極性媒体、極性媒体の種類および使用量を表1~4に示す(実施例2~10については表1に、実施例11~20については表2に、実施例21~30については表3に、実施例31~34については表4に示す。)通りに変更する以外は、実施例1と同様にして、溶解試験を実施するとともに含フッ素共重合体組成物を得た。用いた非極性媒体、極性媒体さらにこれらを混合した媒体混合物のハンセン溶解度パラメータ、溶解指標(R)、含フッ素共重合体の濃度、および溶解温度の測定結果を表1~4に併せて示す。
耐圧ガラス製反応容器に、含フッ素共重合体として、ETFE1の0.20g、および非極性媒体であるn-ヘプタンの19.8gを入れ、撹拌しながら200℃に加熱したが、全く溶解せず、溶液は得られなかった。
[比較例2]
耐圧ガラス製反応容器に、含フッ素共重合体として、ETFE1の0.20g、および極性媒体であるN,N-ジメチルホルムアミドの19.8gを入れ、撹拌しながら200℃に加熱したが、全く溶解せず、溶液は得られなかった。
[比較例3]
耐圧ガラス製反応容器に、含フッ素共重合体として、ETFE1の0.20g、およびアジピン酸ジイソブチルの19.8gを入れ、撹拌しながら200℃に加熱したが、膨潤したのみで溶液は得られなかった。
使用する含フッ素共重合体を、ETFE(旭硝子社製:Fluon(登録商標)Z-8820X、融点:260℃、メルトインデックス:10(297℃)、以下、「ETFE2」という。)の2.80gに、非極性媒体としてn-オクタンの14.0g、および極性媒体として、N,N-ジメチルホルムアミドの11.1gに変更する以外は、実施例1と同様にして、溶解試験を実施するとともに含フッ素共重合体組成物を得た。表4に、用いたETFE2、非極性媒体、および極性媒体の使用量とともに、非極性媒体、極性媒体、およびこれらを混合した媒体混合物のハンセン溶解度パラメータ、並びに溶解指標(R)を示す。さらに、含フッ素共重合体の濃度、および溶解温度の測定結果を表4に併せて示す。
ETFE2の使用量と非極性媒体、極性媒体の種類及び使用量を表4に示す通りに変更する以外は、実施例35と同様にして、溶解試験を実施するとともに含フッ素共重合体組成物を得た。用いた非極性媒体、極性媒体およびこれらを混合した媒体混合物のハンセン溶解度パラメータ、溶解指標(R)、含フッ素共重合体の濃度、並びに溶解温度の測定結果を表4に併せて示す。
含フッ素アルコール1:2,2,3,3-テトラフルオロ-1-プロパノール、
含フッ素アルコール2:3,3,4,4,5,5,6,6,6-ノナフルオロ-1-ヘキサノール、
含フッ素アルコール3:2,2,3,3,4,4,4-ヘプタフルオロ-1-ブタノール。
また、表3中、HCFC-225ca/cb(45/55)は、HCFC-225caとHCFC-225cbを45:55(質量比)の割合で混合した混合物を示す。
[応用例]
50mLの耐圧ガラス製反応容器に、含フッ素共重合体としてETFE(構成単量体およびモル比:テトラフルオロエチレン/エチレン/ヘキサフルオロプロピレン/3,3,4,4,5,5,6,6,6-ノナフルオロ-1-ヘキセン/無水イタコン酸=47.7/42.5/8.4/1.2/0.2、融点:188℃、以下、「ETFE3」という。)の0.30g、非極性媒体としてメチルシクロヘキサンの15.90g、および極性媒体としてプロピオニトリルの10.20gと1-プロパノールの3.00g(媒体混合物のR=0.0)を入れ、撹拌しながら140℃に加熱し、溶解を確認した。この溶液を含む反応容器をオイルバスから出して、攪拌を続けたところ、わずかに白濁した懸濁液を得た。この懸濁液を7cm角のガラス板に室温で塗布し、5分間乾燥した後、150℃に温めたホットプレート上で10分間加熱して、溶媒を蒸発させた。その後、ホットプレートの電源を切って冷却し、表面にETFE3の薄膜が形成された基材を得た。

Claims (11)
- エチレンに基づく繰り返し単位とテトラフルオロエチレンに基づく繰り返し単位を含有する含フッ素共重合体と、前記含フッ素共重合体の融点以下の温度では前記含フッ素共重合体を単独で1質量%以上の濃度で溶解しない媒体から選ばれる少なくとも2種からなる媒体混合物とを含有し、前記含フッ素共重合体の融点以下の温度に均一な溶液状態を示す温度範囲を有する含フッ素共重合体組成物であって、
前記媒体混合物における、下記式(1)で示されるハンセン溶解度パラメータに基づく前記含フッ素共重合体に対する溶解指標(R)が25未満であることを特徴とする含フッ素共重合体組成物。

(式(1)中、δd、δpおよびδhは、ハンセン溶解度パラメータにおける、分散項、極性項および水素結合項をそれぞれ示し、単位はいずれも(MPa)1/2である。) - 前記媒体混合物が、下記式(2)で示されるハンセン溶解度パラメータに基づく指標(S)が6未満である非極性媒体および前記指標(S)が6以上である極性媒体のそれぞれから選ばれる少なくとも1種の組合せ、前記非極性媒体から選ばれる少なくとも2種の組合せ、または、前記極性媒体から選ばれる少なくとも2種の組合せからなる請求項1に記載の含フッ素共重合体組成物。

(式(2)中、δpおよびδhは、ハンセン溶解度パラメータにおける、極性項および水素結合項をそれぞれ示し、単位はいずれも(MPa)1/2である。) - 前記非極性媒体が、ハロゲン原子および/またはエーテル性酸素原子を有してもよい炭素数1~20の脂肪族炭化水素、および、ハロゲン原子を有してもよい炭素数6~20の芳香族炭化水素からなる群から選ばれる少なくとも1種である請求項2に記載の含フッ素共重合体組成物。
- 前記極性媒体が、ハロゲン原子および/またはエーテル性酸素原子を有してもよい炭素数1~20の脂肪族炭化水素(該脂肪族炭化水素は、水酸基、カルボキシル基、環状エステル、環状カーボネート、シアノ基、ニトロ基、アミド基、アミノ基、尿素基、スルフィド基、スルホキシド基、スルホン基、スルホン酸基、スルホン酸エステル基、およびリン酸エステル基からなる群から選ばれる少なくとも1種の極性基を含有する。)、およびハロゲン原子を有してもよい炭素数4~20の芳香族炭化水素(該芳香族炭化水素は、水酸基、カルボキシル基、エステル基、ケトン基、エーテル基、シアノ基、ニトロ基、アミド基、アミノ基、スルフィド基、スルホキシド基、スルホン基、スルホン酸基、およびスルホン酸エステル基からなる群から選ばれる少なくとも1種の極性基を含有する。)からなる群から選ばれる少なくとも1種である請求項2または3に記載の含フッ素共重合体組成物。
- 前記媒体混合物の沸点が、50℃以上230℃以下である請求項1~4のいずれか1項に記載の含フッ素共重合体組成物。
- 前記含フッ素共重合体組成物の溶液状態を示す温度範囲の下限温度である溶解温度が、230℃以下である請求項1~5のいずれか1項に記載の含フッ素共重合体組成物。
- 前記非極性媒体が、脂肪族ヒドロカーボン類、脂肪族ヒドロクロロカーボン類、脂肪族ヒドロフルオロカーボン類、脂肪族ヒドロクロロフルオロカーボン類、脂肪族ヒドロフルオロエーテル類、芳香族ヒドロカーボン類、および芳香族ヒドロクロロカーボン類からなる群から選ばれる少なくとも1種である請求項2~6のいずれか1項に記載の含フッ素共重合体組成物。
- 前記極性媒体が、脂肪族アルコール類、含フッ素脂肪族アルコール類、脂肪族カルボン酸類、脂肪族ラクトン類、脂肪族環状カーボネート類、脂肪族ニトリル類、ニトロアルカン類、脂肪族アミド類、脂肪族アミン類、脂肪族尿素化合物類、脂肪族スルフィド類、脂肪族スルホキシド類、脂肪族スルホン類、脂肪族スルホン酸類、脂肪族スルホン酸エステル類、脂肪族スルトン類、脂肪族リン酸エステル類、フェノール類、芳香族カルボン酸類、芳香族エステル類、芳香族ケトン類、芳香族エーテル類、芳香族ニトリル類、芳香族ニトロ化合物類、芳香族アミド類、芳香族アミン類、芳香族スルフィド類、芳香族スルホキシド類、芳香族スルホン類、芳香族スルホン酸類、および芳香族スルホン酸エステル類からなる群から選ばれる少なくとも1種である請求項2~7のいずれか1項に記載の含フッ素共重合体組成物。
- 前記含フッ素共重合体組成物の溶液状態を示す温度範囲において、溶液の蒸気圧が少なくとも自然発生圧力以下の範囲内にある請求項1~8のいずれか1項に記載の含フッ素共重合体組成物。
- エチレンに基づく繰り返し単位とテトラフルオロエチレンに基づく繰り返し単位とを含有する含フッ素共重合体を、該含フッ素共重合体の融点以下の温度で前記媒体混合物に溶解する工程を有する請求項1~9のいずれか1項に記載の含フッ素共重合体組成物の製造方法。
- 前記温度が、含フッ素共重合体の融点より30℃以上低い温度である請求項10に記載の含フッ素共重合体組成物の製造方法。
