本発明の電池用セパレータは、第1表面および第1表面と反対側の第2表面を有する多孔質ポリマーフィルムを含む。第1表面には、多孔質ポリマーフィルムの空孔に連通する開孔が分布している。第1表面に占める、開孔の合計面積の割合(開孔率)は、89%以上で、かつ96%以下である。通常、第2表面にも、第1表面と同様に、空孔に連通する開孔が分布している。また、第2表面は、このような開孔率を有していてもよく、上記範囲を外れていてもよい。

好ましい多孔質ポリマーフィルムは、多孔質ポリプロピレン層を含む多層フィルムである。多孔質ポリプロピレン層とは、プロピレンを構成単位として有する上記で例示したポリマーで形成された多孔質層である。
図1は本発明の一実施形態である円筒型リチウムイオン二次電池の構成を示した一部切り欠き斜視図である。図1の電池は、第1電極5と、第2電極6と、これらの間を隔離する一対のセパレータ7とを、渦巻状に巻回した電極群14を備えている。電極群14は、非水電解質(図示せず)とともに有底円筒型の金属製電池ケース1に収容されている。

(第1電極および第2電極)
第1電極は、正極および負極のいずれであってもよい。第2電極は、第1電極とは反対の極性を有する電極である。
正極は、少なくとも正極活物質層を有する。電池の種類によって、正極は、正極集電体と正極集電体の表面に付着した正極活物質層とを含んでもよい。正極は、帯状である。好ましい態様では、正極は、帯状の正極集電体と、正極集電体の表面に付着した正極活物質層とを含む。

非水電解質は、エチレンカーボネートとエチルメチルカーボネートとの混合溶媒(容積比2:1)に、LiPF6を1.0Mの濃度となるように溶解し、シクロヘキシルベンゼンを0.5重量%の濃度となるように添加することにより調製した。
(1)セパレータの作製
図2に示すような、内層の多孔質ポリエチレン層7aと、この内層を挟持する最外層の一対の多孔質ポリプロピレン層7bとを有する3層構造のセパレータ7(厚み20μm)を形成した。
具体的には、ポリプロピレンの未延伸シートを、得られる多孔質ポリプロピレンフィルムの表面における開孔の合計面積の割合(開孔率)が90%となるように、延伸条件を調節しながら、加熱下で延伸することにより、多孔質ポリプロピレンフィルムを作製した。得られた多孔質ポリプロピレンフィルムは、開孔径範囲3~15μm、空隙率38%、厚み5μmを有していた。この多孔質ポリプロピレンフィルムを2枚用意し、これらのフィルム間に、多孔質ポリエチレンフィルム(空隙率38%、厚み10μm)を挟持して、熱溶着することにより、積層フィルムを得た。得られた積層フィルムを、さらに、幅61mmのサイズにカットすることにより、上記セパレータ7の長尺フープを得た。得られたセパレータの表面における動摩擦係数は、0.27であった。
(開孔率)
セパレータ表面(多孔質ポリプロピレンフィルムの層の表面)を、走査型電子顕微鏡(SEM)を用いて撮影した。所定領域(0.12mm×0.12mm)について、得られた画像データを二値化処理し、セパレータ表面における開孔Aと、これ以外の非開孔領域Bとを、分別した。得られたデータに基づいて、所定領域の面積に占める、開孔Aの合計面積の割合を百分率で算出した。
セパレータ表面(多孔質ポリプロピレンフィルムの層の表面)の所定領域を、SEMを用いて撮影し、得られたSEM像に基づいて、既述の方法により、開孔径範囲を求めた。
セパレータ7の表面における動摩擦係数を、JIS K7125に準拠した方法により、測定した。
適量のN-メチル-2-ピロリドンに、正極活物質としてコバルト酸リチウムを100重量部、導電剤としてアセチレンブラックを2重量部、および結着剤としてポリフッ化ビニリデンを3重量部加えて混練し、これらの成分が分散したスラリー状の合剤を調製した。このスラリーを、帯状のアルミニウム箔(厚さ15μm)の両面に塗布し、乾燥した。次いで、線圧1000kgf/cm(9.8kN/cm)で、2~3回圧延を行い、厚みを180μmに調整した。幅57mm、長さ620mmのサイズに裁断することにより、両表面に正極活物質層を有する正極5を作製した。
適量の水に、負極活物質としてリチウムを吸蔵および放出可能な鱗片状黒鉛を100重量部、結着剤としてスチレンブタジエンゴムの水性ディスパージョンを固形分として1重量部、増粘剤としてカルボキシメチルセルロースのナトリウム塩を1重量部加えて混練し、これらの成分を分散させてスラリー状の合剤を調製した。このスラリーを、帯状の銅箔(厚さ10μm)の両面に塗布し、110℃で30分間乾燥した。次いで、線圧110kgf/cm(1.08kN/cm)で、2~3回圧延を行い、厚みを174μmに調整した。幅59mm、長さ645mmのサイズに裁断することにより、両表面に負極活物質層を有する負極6を作製した。
正極5と負極6と、これらを隔離するセパレータ7とを、渦巻状に巻回して電極群14を構成した。セパレータの長手方向における端部は、正極5および負極6の端部よりも35~40mm突出させた状態にした。巻回の際には、突出したセパレータの端部を巻芯(材質:SUS)で挟持し、ローラでセパレータを送り出しながら、巻芯を巻回軸として、巻回することにより渦巻状の電極群14を形成した。巻回後、セパレータの他方の端部を裁断し、巻芯による挟持を緩め、電極群から巻芯を抜き取った。なお、電極群14の最内周から3周目までは、セパレータ間に正極および負極が介在しないセパレータのみからなるセパレータ部分16とした。また、セパレータの長さは、820~850mmであった。電極群14は、300個作製し、リチウムイオン二次電池の作製に供した。
多孔質ポリプロピレンフィルムの表面において、開孔率および開孔径範囲を、表1に示す値に変更する以外は、実施例1と同様にして三層構造を有するセパレータを作製した。得られたセパレータを用いる以外は、実施例1と同様にして、各例について300個の電極群を作製した。巻回時に、ローラによるセパレータの送り出しが良好に行われずに、セパレータの巻き取り不良により巻きズレが生じた電極群を除外し、残る電極群を用いて、電池B~電池Lを作製した。表1には、電極群300個中の、巻き取り不良となった電極群の個数を、「巻回不良」として示した。
実施例および比較例のリチウムイオン二次電池について、電流のリークを検査した。
リーク検査は、二次電池の作製において、非水電解質を注入する前に、正極リード端子と負極端子である電池ケースとの間に高電圧(250V)を印加し、その際の電流波形により、電流のリークを検出する方法で行った。検査時の電流波形が所定の良品設定幅から外れた場合のみリーク不良と判定した。
評価結果を表1に示す。リーク検査の不良率は、リチウムイオン二次電池全体の個数に対して、リーク不良だった電池の個数で表した。

Claims (14)
- 第1表面および前記第1表面の反対側の第2表面を有する多孔質ポリマーフィルムを含み、
前記第1表面には、前記多孔質ポリマーフィルムの空孔に連通する開孔が分布しており、
前記第1表面に占める、前記開孔の合計面積の割合が、89%以上で、かつ96%以下である、電池用セパレータ。 - 前記開孔の合計面積の割合が、90%以上で、かつ95%以下である、請求項1に記載の電池用セパレータ。
- 前記開孔の開孔径範囲が、0.8μm以上で、かつ40μm以下である、請求項1または2に記載の電池用セパレータ。
- 前記開孔の開孔径範囲が、1μm以上で、かつ30μm以下である、請求項3に記載の電池用セパレータ。
- 前記多孔質ポリマーフィルムの少なくとも前記第1表面側の所定厚さの領域が、ポリプロピレン、およびプロピレンと他の共重合性モノマーとの共重合体からなる群より選択された少なくとも一種を含む、請求項1~4のいずれか1項に記載の電池用セパレータ。
- 前記多孔質ポリマーフィルムが、多孔質ポリプロピレン層を含む多層フィルムであり、前記第1表面を有する層が、前記多孔質ポリプロピレン層である、請求項1~4のいずれか1項に記載の電池用セパレータ。
- 前記多層フィルムが、さらに、前記多孔質ポリプロピレン層に積層された多孔質ポリエチレン層を含む、請求項6に記載の電池用セパレータ。
- 前記多層フィルムが、一対の最外層と、前記一対の最外層間に介在する1または2以上の内層とを含む三層以上を有し、前記第1表面を有する層が、前記多孔質ポリプロピレン層である、請求項6に記載の電池用セパレータ。
- 前記内層の少なくとも1つが、多孔質ポリエチレン層である、請求項8に記載の電池用セパレータ。
- 前記多孔質ポリプロピレン層が、ポリプロピレン、およびプロピレンと他の共重合性モノマーとの共重合体からなる群より選択された少なくとも一種を含む、請求項6~9のいずれか1項に記載の電池用セパレータ。
- 前記多層フィルムの厚みが、10μm以上かつ35μm以下であり、前記多孔質ポリプロピレン層の厚みが、前記多層フィルムの厚みに対して10%以上かつ40%以下である、請求項6~10のいずれか1項に記載の電池用セパレータ。
- 第1電極と、第2電極と、前記第1電極および前記第2電極の間を隔離する一対のセパレータとを、渦巻状に巻回した電極群、ならびに
非水電解質を備え、
前記第1電極および第2電極が、それぞれ、帯状の集電体と前記集電体の表面に付着した活物質層とを含み、
前記セパレータが、前記第1電極と対向する第1表面、および前記第2電極と対向し、かつ前記第1表面の反対側の第2表面を有する多孔質ポリマーフィルムを含み、
前記第1表面には、前記多孔質ポリマーフィルムの空孔に連通する開孔が分布しており、
前記第1表面に占める、前記開孔の合計面積の割合が、89%以上で、かつ96%以下であり、
前記電極群の最内周の内面が、前記セパレータの前記第1表面である、電池。 - 前記電極群が、巻回軸側に、前記第1電極および前記第2電極のいずれも含まず、かつ前記一対のセパレータで形成された複数周を有する、請求項12に記載の電池。
- 帯状の第1集電体および前記第1集電体の表面に付着した第1活物質層を含む第1電極と、帯状の第2集電体および前記第2集電体の表面に付着した第2活物質層を含む第2電極とを準備する工程、
前記第1電極と対向する第1表面、および前記第2電極と対向し、かつ前記第1表面の反対側の第2表面を有する多孔質ポリマーフィルムを含み、前記第1表面には、前記多孔質ポリマーフィルムの空孔に連通する開孔が分布しており、前記第1表面に占める、前記開孔の合計面積の割合が、89%以上で、かつ96%以下である、一対の帯状のセパレータを準備する工程、
前記第1電極と、前記第2電極と、前記セパレータとを、前記第1電極および前記第2電極の間を前記セパレータで隔離し、かつ前記セパレータの長手方向における端部を巻芯で挟持するとともに、一方のセパレータの前記第1表面を前記巻芯の周面に当接させた状態で、渦巻状に巻回して電極群を形成する工程、
前記巻芯を前記電極群から抜き取る工程、並びに
前記電極群を、非水電解質とともに電池ケースに収容する工程を含む、電池の製造方法。
