Abstract

Description
本發明係有關於供熔結環氧塗層(fusion-bonded epoxy coating)應用、含有核殼橡膠粒子的異氰酸酯改質之環氧樹脂,以及有關於包含此等樹脂之粉末塗層組成物。除了別的以外,該等組成物還可以合適用於製造防腐蝕熔結環氧(FBE)塗層或底漆(primers),供烴類於高溫(>110℃)從生產設施運送至加工設施之管線。
隨著探勘超深油氣層及瀝青砂、造成油及氣(瓦斯)管路之使用溫度的升高,管塗覆業已經發展出高效能的防腐蝕塗層以及絕緣多層系統來滿足業界的需求。目前,管塗覆業能提供具有成本效益之FBE塗覆系統來滿足於高達約140℃之溫度操作之管線的防腐蝕要求。然而,已經預測出下一代的高服務溫度管線將於甚至更高的溫度下操作。為了滿足此需求,管塗覆業需要可保護於較高使用溫度操作之管線使免受腐蝕之FBE塗層或底漆系統。再者,為了具有成本競爭力,FBE塗層或底漆系統必須為可
使用業界現況之粉末塗佈技術來施用。
FBE塗層組成物中的關鍵性成分為固態環氧樹脂(SER),其在很高的程度上決定了塗層的性質。用於FBE塗層應用的SER之一項強烈希望的性質為,要提供塗層在譬如透過ACE RP0394-2002 H4.3、以每管徑的溫度(°/PD)測量時,於零下溫度下有良好的可撓性。
一旦調配成一種粉末塗層組成物,SER也需對FBE塗層提供物理性質之良好平衡。依據ISO 21809-2表2-‘塗層合格性測試之最小必要條件’,已完成的FBE塗層之一項重要性質為其開始玻璃轉換溫度須高於最大的管線設計溫度至少5℃。
然而,較高的玻璃轉移溫度(Tg)一般而言不會導致良好的可撓性;也就是說典型地,Tg愈高、塗層可撓性會愈低。然而,增加的熱固性聚合物交聯密度通常達到愈高的Tg,此方法降低了塗層可撓性。因此,艱鉅的事是要打破Tg-可撓性典範(paradigm)而不危及其他的關鍵性塗層必要條件,像是儲存穩定性、處理性、黏著性,以及抗腐蝕性。此外,固化的FBE塗層必須有充足的熱老化來維持管線的使用期間內其之完整性。
儘管已經知道使用核殼橡膠粒子使環氧系統變堅韌,現在已經意外地發現到,藉由使用一種分散於固態環氧樹脂之內的特定類型的核殼橡膠,該固態環氧樹脂係由一種或更多種聚異氰酸酯化合物所製造,用於製造一種異氰酸酯改質之環氧樹脂,可能可生產一種SER,當併入
至一種粉末塗層組成物之內時,SER能夠提供一種更堅韌的FBE塗層,其具有至少大約160℃的開始玻璃轉移溫度及至少3°/PD的可撓性以及改善的金屬基板黏著性。

可以使用來分散核殼橡膠粒子之液態環氧樹脂之非限制性實例,該核殼橡膠粒子係用於生產本發明之熱固性異氰酸酯改質之環氧封端的聚合物,包括但不限於二醇之二環氧丙基醚,例如雙酚A、溴化雙酚A、雙酚F、雙酚K(4,4’-二羥二苯基酮)、雙酚S(4,4’-二羥苯碸)、氫醌、間苯二酚、1,1-環己雙酚、乙二醇、丙二醇、二乙二醇、二丙二醇、丁二醇、己二醇、環己二醇、1,4-雙(羥甲基)苯、1,3-雙(羥甲基)苯、1,4-雙(羥甲基)苯、1,4-雙(羥甲基)環己烷和1,3-雙(羥甲基)環己烷或是環己烷二甲醇二環氧丙基醚(CHDM-DGE);二羧酸(dicarbaxylic acids)之二環氧丙基醚,例如六氫酞酸;二環氧化合物,例如環辛烯二環氧化合物、二乙烯苯二環氧化合物、1,7-辛二烯二環氧化合物、1,3-丁二烯二環氧化合物、1,5-己二烯二環氧化合物以及之二環氧化合物、4-環己烯羧酸酯4-環己烯基甲酯(4-cyclohexenecarbocylate 4-cyclohexenylmethyl ester);以及酚醛之二環氧丙基衍生物,例如苯酚酚醛、甲酚酚醛,及雙酚A酚醛。也可以使用此等環氧樹脂之二者或更多者的混合物。環氧化合物亦可以選自於商業上可得到的環氧樹脂產品,例如舉例而言,D.E.R.331®、D.E.R.332、D.E.R.

於一個具體例中,使用雙酚之二環氧丙基醚,例如雙酚A之二環氧丙基醚。於本發明之具體例中,分散液使用的所有的LERs之至少20%、至少50%、至少70%、至少80%,或是至少90%重量計,包含一種或更多種雙酚之二環氧丙基醚,例如雙酚A之二環氧丙基醚。於一個具體例中,雙酚(A)之二環氧丙基醚包含某一比例的寡聚體(舉例而言,在譬如,雙酚A和表氯醇的反應期間、於鹼存在下生產的寡聚體),使得於一個具體例中所有的二環氧丙基醚分子之至少10%,於另一個具體例中至少20%,含有一個或更多個羥基基團。雙酚A之二環氧丙基醚的環氧當量(EEW,本文中定義為每分子之平均分子量除以環氧基團的數量)舉例而言,可以為至少180,但是於一個具體例中通常不會高於250,於另一個具體例中不高於230,或是於再另一個具體例中不高於210。為了達到令人滿意的EEW或是其他的性質,該液態環氧樹脂(分散液之內有或沒有核殼橡膠粒子)亦可以和能於環氧基團之間形成交聯之一種或更多種單、二或多官能性親核性化合物組合。在核殼橡膠粒子的添加以前或在核殼橡膠粒子的添加期間,或是在聚異氰酸酯添加以前或是在聚異氰酸酯添加的期間及/或在聚異氰酸酯已經完成添加以後,可以添加此等化合物至該(等)液態環氧樹脂。此等親核性化合物之非限制性實例包括脂肪

分散液亦包括核殼橡膠粒子,其中至少50%的核殼橡膠粒子係由一種方法來製備,該方法包含:I)於一種水性分散液介質內進行單體的乳化聚合作用以形成熱塑性核殼橡膠粒子;II)凝聚該熱塑性核殼橡膠粒子以形成漿料;III)使該漿料脫水以形成脫水的粒子,以及IV)使該脫水的粒子乾燥以形成乾燥的粒子。此方法更詳細地描述於WO 03/016404之內。
核殼橡膠粒子一般而言經由乳化聚合作用來生產。乳化聚合作用可以於一種已知的乳化劑存在或不存在下執行。於一個具體例中,該粒子係由透過乳化聚合製程經由凝聚而形成的聚合物乳膠予以單離。此係透過經由凝聚、將聚合物乳膠轉變成漿料而完成,以便使組成乳膠的聚合物微粒子形成其黏聚物。接著藉由熟習此技藝者已知的任何合適的方法使該漿料脫水,以及隨後藉由熟習此技藝者已知的任何方法來乾燥。
核殼橡膠包含一種聚合物,其可以為選自於以下的至少一種單體之聚合物:二烯單體、芳香族乙烯基單體、(甲基)丙烯酸酯及腈單體,選擇性加上另一個可共聚合的單體。聚合物之實例可以包括但不限於,ABS樹脂(丙烯腈-丁二烯-苯乙烯樹脂)、MBS樹脂(甲基丙烯酸甲酯-丁二烯-苯乙烯樹脂)、AAS樹脂(丙烯酸-丙烯腈-苯乙烯樹脂)、丙烯
酸聚合物衝擊改質劑,以及聚合處理性改質劑。
核殼橡膠粒子的一般而言具有至少50μm的粒度。於另一個具體例中,核殼橡膠粒子具有70μm至130μm的範圍之粒度。
於一個具體例中,藉由乳化聚合作用予以製備以及經由凝聚而單離接著脫水及乾燥供用於本發明,的核殼橡膠之實例包括PARALOIDTM EXL-3600ER、PARALOIDTM EXL-2602、PARALOIDTM EXL-2603、PARALOIDTM EXL-2678、PARALOIDTM EXL-2600ER、PARALOIDTM EXL-2655、PARALOID EXL 2650a、PARALOIDTM EXL-2620、PARALOIDTM EXL-2691A以及PARALOIDTM EXL-3691A。其他的可以組合以較佳者來使用之核殼橡膠為PARALOIDTM EXL-3808、PARALOID EXLTM 2300G、PARALOIDTM EXL-2388、PARALOIDTM EXL-2314、PARALOIDTM EXL-3361、PARALOIDTM EXL-2330、PARALOIDTM EXL-3330、PARALOIDTM EXL-2335、GRC-310、Metablen W5500、Kaneka MX-210、Kumho HR181,以及其等之任何二者或更多者的組合。
分散於LER內的CSR的量決定於該熱固性含環氧封端的唑啶酮環之聚合物內之CSR的目標量,以及所使用的帶有CSR粒子的LER和其他LERs組合之需要,以平衡該熱固性含環氧封端的唑啶酮環之聚合物及/或所製造的塗層之最終的性質。為了此目的,建議的LER:CSR重量比,於一個具體例中為50:50,於另一個具體例中為
67:33,以及於再另一個具體例中為75:25。當CSR存在超過50重量百分比時,CSR會使得分散液黏度對於實際的應用為太高。在5重量百分比以下的位準,存在於最終的熱固性含環氧封端的唑啶酮環之聚合物內之CSR不足以產生所欲的韌化效應於塗層內。
於一個具體例中,至少50%的CSR粒子係如以上描述的,藉由乳化聚合作用來製備以及經由凝聚而單離,接著脫水及乾燥。不希望被理論束縛,據信設若超過50%的CSR係藉由噴霧乾燥方法予以製備(代替脫水及乾燥),則CSR殘餘的分散劑或是乳化劑會干擾環氧樹脂和異氰酸酯之間的反應。
核殼橡膠粒子一般而言係藉由乳化聚合作用來生產。乳化聚合作用可以於一種已知的乳化劑存在或不存在下執行。於一個具體例中,漿料係用一種分散劑或一種乳化劑來製備。特別地,其等包括,舉例而言,非離子型乳化劑或分散劑,例如鹼金屬鹽類或各種酸的銨鹽,舉例而言,烷基或芳基磺酸,典型以磺基琥珀酸二辛酸或十二烷基苯磺酸作代表,烷基或芳基磺酸,典型以十二烷基磺酸作代表,烷基或芳基醚磺酸,烷基或芳基取代的磷酸,烷基或芳基醚取代的磷酸,或是N-烷基或芳基肌氨酸(sarcosinic acid),典型以十二烷基肌氨酸作代表,烷基或芳基羧酸,典型以油酸或硬脂酸作代表,烷基或芳基醚羧酸,及烷基或芳基取代的聚乙二醇,以及分散劑,例如聚乙烯醇,烷基取代的纖維素,聚乙烯氫吡咯酮或聚丙烯酸
衍生物。其等可以單獨或以二者或更多者的組合來使用。
聚合物係藉由使(i)至少一種液態環氧樹脂與該核殼橡膠粒子之分散液及(ii)至少一種聚異氰酸酯化合物,於(iii)至少一種催化劑的存在下進行反應來獲得。
於一個具體例中,用於生產本發明之熱固性樹脂的聚異氰酸酯起始材料包含至少二種組分,即,MDI及聚合MDI(polymeric MDI)。聚合MDI及MDI之重量比一般而言為至少大約05:95,舉例而言,至少大約55:45,或是至少大約60:40,但是通常會高於大約95:05。
於一個具體例中,聚合MDI具有不高於大約3.5之平均異氰酸酯官能性(即,每分子之異氰酸酯基團平均數目),舉例而言,不高於大約3,不高於大約2.8,或是不高於大約2.7,但是通常不低於大約2.1,舉例而言,不低於大約2.2,或是不低於大約2.3。
用於製造本發明之熱固性聚合物的MDI可以為三種異構物,2,2'-MDI、2,4'-MDI,以及4,4'-MDI之混合物,然而,4,4'異構物為最廣泛使用的,但是任何其他的異構物組合也是合適的。

於一個具體例中,用於製備本發明之熱固性聚合物的異氰酸酯起始材料之至少大約20%,舉例而言,至少大約50%、至少大約70%、至少大約80%,或是至少大約90%重量計(舉例而言,大約100%)係由聚合MDI或是MDI及聚合MDI的混合物組成。
於一個具體例中,分散液之內存在的液態環氧樹脂及聚異氰酸酯之比率為由75:25至85:15。
環氧基團和異氰酸酯基團於一種催化劑的存在下之反應會導致二種主要類型的環結構,即,異氰酸酯環(通過異氰酸酯基團的三聚合作用)和唑啶酮環(通過異氰酸酯基團和環氧基團的反應)。
本發明之熱固性聚合物內之唑啶酮環:異氰酸酯環之比率(其可以藉由,舉例而言,唑啶酮環和異氰酸酯分別於1750和1710cm-1之FT-IR峰高來決定)通常會是至少大約95:5(以及高達大約100:0)。於一個具體例中,比
率會是至少大約98:2,舉例而言,至少大約99:1。換言之,以上的方案中x的平均值較佳為接近0。
唑啶酮環對異氰酸酯環之比率可以受可變參數影響,例如舉例而言,反應溫度、催化劑(等)之數量和類型、環氧和異氰酸酯化合物之相對比率,以及異氰酸酯組分之添加速率。
使用的催化劑可以為任何催化劑,其於核殼橡膠的存在下,能夠促進唑啶酮環之形成以及聚合物的分枝作用。

易斯酸,例如舉例而言,羧酸鋅、有機鋅鉗合物(organozinc chelate)化合物,辛酸亞錫,及三烷基鋁化合物,以及含有銻的催化劑,例如舉例而言,三有機銻(triorganoantimony)二-及四碘化物為另外的非限制性催化劑實例,其可以使用於生產本發明之聚合物(當然,可以使用超過一種催化劑)。較佳的催化劑為咪唑化合物。特別佳的催化劑為2-苯基咪唑、2-甲基咪唑、1-甲基咪唑、2-乙基-4-甲基咪唑及4,4'-亞甲基-雙(2-乙基-5-甲基咪唑)。
以環氧和異氰酸酯起始材料組合的重量為基礎,催化劑或催化劑之混合物一般而言係使用從大約0.01%至大約2%的量,舉例而言,從大約0.02%至大約1%或是從大約0.02%至大約0.1%重量計。
聚合物可以用熟習此技藝者已知的任何方式予以製備。就這一點而言,舉例而言,可以參考美國專利號碼5,112,932及EP 0 113 575 A1。
反應通常於缺少溶劑的情況下進行。反應溫度通常範圍從大約150℃至大約180℃。於另一個具體例中,該反應係於從大約155℃至大約175℃的溫度下實施。於再另一個具體例中,該反應係於從大約160℃至大約165℃的溫度下實施。
本發明之熱固性聚合物一般而言具有至少大約320之環氧當量(EEW),至少大約340、至少大約360,或是至少大約380,但是通常不高於大約1,000,舉例而言,
不高於大約500。於一個具體例中,使用已經由凝聚而從水性介來質單離,接著脫水及乾燥的核殼橡膠來製備熱固性聚合物,而不是用經由噴霧乾燥而單離的核殼橡膠來製備熱固性聚合物。
雖然不希望被任何理論束縛,推測經由噴霧乾燥單離的核殼橡膠內,而不是經由凝聚而單離水性介質接著脫水及乾燥的該等核殼橡膠內,存在的一些雜質在提高的溫度下環氧樹脂和異氰酸酯之間的半固化反應(advancement reaction)期間,作用為路易斯酸、封阻胺催化劑且因而抑制環氧-異氰酸酯反應。相似的作用可以在介於環氧樹脂和二酚類,例如雙酚A和雙酚F,之間的半固化反應期間觀察到。
達到目標的環氧當量(EEW)主要取決於使用的核殼橡膠類型。舉例而言,可以藉由使用經由凝聚而從水性介質單離接著脫水及乾燥之核殼橡膠而達到所欲的EEW。較佳的消化溫度是從大約160℃至大約180℃的範圍,舉例而言,從大約165℃至大約175℃。

間,或是在聚異氰酸酯的添加以前或是在聚異氰酸酯的添加期間,及/或在聚異氰酸酯已經完成添加以後,可以添加此等化合物至環氧樹脂。此等能夠於環氧基團之間形成交聯的親核性化合物之非限制性實例包括脂肪酸,二聚物脂肪酸,腰果酚,卡多耳,烷醇胺例如2-胺基-2-羥甲基-1,3-丙二醇,或是多羥基-二胺(polyhydroxy-diamine)化合物例如2,2'-((2-羥基三亞甲基)-二亞胺基)-雙(2-羥甲基(hvdroxymethyl)-1,3-丙二醇,或是胺-固化劑,例如舉例而言,二氰二胺和二胺基苯化甲烷,多羧酸和酐,例如舉例而言,鄰苯二甲酸酐,四氫鄰苯二甲酸酐(THPA),甲基四氫鄰苯二甲酸酐(MTHPA),六氫鄰苯二甲酸酐(HHPA),甲基六氫鄰苯二甲酸酐(MHHPA),甲基納迪克酸酐(nadic methyl anhydride)(NMA),琥珀酸酐和順丁烯二酸酐,以及酚化合物,例如舉例而言,三(羥基苯基)乙烷或甲烷,多元醇,例如舉例而言,甘油及三(羥基甲基)甲烷,以及類似物。
本發明之組成物另外的組分可以包括,但不限於,選自於以下的添加劑:固化劑和固化加速劑,用於舉例而言,環氧基團及/或環氧基團及羥基基團之間的交聯反應,色素,流量控制劑,黏著促進劑以及填料。此等添加劑之特定實例為熟習此技藝者熟知的。
合適的固化劑之非限制性實例包括胺固化劑,

合適的固化加速劑之非限制性實例包括,但不限於,經取代的或環氧改質的咪唑,例如2-甲基咪唑,2-苯基咪唑和2-乙基-4-甲基咪唑,三級胺,例如三乙胺,三丙胺和三丁胺,鏻鹽,例如氯化乙基三苯基鏻,溴化乙基三苯基鏻和乙基三苯基乙酸鏻,以及銨鹽,例如氯化苯甲基三甲基銨和氫氧化苯甲基三甲基銨。以該組成物之總重量為基準,固化劑和加速劑一般而言係以大約0.5重量%至大約20重量%的總量來使用。
本發明之粉末塗層組成物一般而言以該組成物之總重量為基準,會包含至少大約10%,舉例而言,至少大約30%、至少大約50%或至少大約60%,但是通常不超過大約99%,舉例而言,不超過大約95%,不超過大約90%或不超過大約85%重量計的本發明之熱固性聚合物。
如本發明之粉末塗層組成物可以藉由能實質均勻地摻合該組成物的組分之任何方法來製備。舉例而言,
可以使用乾摻、半乾摻或熔融摻合(melt blend)的程序。接著可以粉末化摻合物以來形成粉末塗層組成物。於一個具體例中,粉末塗層組成物的粒子會具有不超過大約300微米的大小。
本發明之粉末塗層組成物可以藉由任何所欲的粉末塗佈方法來塗覆至基板,例如,舉例而言,流化床燒結(FBS)、靜電粉末塗佈(EPC)以及靜電流化床(EFB)。
於流化床燒結(FBS)方法中,經預熱的基板(舉例而言,金屬管)浸沒於粉末塗層組成物內,該組成物藉氣流而維持懸浮。欲塗覆之基板於,舉例而言至少大約200℃,舉例而言至少大約240℃,但是通常不高於大約350℃,舉例而言不高於大約300℃,的溫度下預熱,以及接觸流化床(舉例而言,沈浸於其中)。基板之浸沒時間係取決於所欲的塗層厚度。
於靜電粉末塗佈(EPC)方法中,粉末塗層組成物藉壓縮空氣而吹送入施用器內,於該處通常係以高電壓直流饋電大約30kV至約100kV電壓,以及噴霧至欲塗覆之經預熱的基板(舉例而言,金屬管)上。然後於合適的烘箱內烤乾。粉末因電荷而黏著於基板。任擇地,帶靜電荷之粉末可噴霧至經加熱之基板,諸如管子上,以及讓基板之殘熱來固化或藉助於外熱來固化。
於靜電流化床(EFB)方法中,經由安裝環狀電極或部分環狀電極於含粉末之流化床上,因而產生舉例而言,約50kV至約100kV之靜電荷而組合前述程序。基板係
於粉末塗層完全固化之特定的溫度下加熱。
本發明之粉末塗覆組成物可以塗覆多種基板。較佳的基板為金屬(舉例而言,鐵、鋼、銅),尤其是金屬管。可以用本發明之粉末塗層組成物塗覆之其它材料的實例包括陶瓷材料、玻璃纖維以及複合材料。由本發明之粉末塗層組成物所製造的塗層舉例而言,可用作為於高服務溫度(例如110℃以及更高)下操作的管線之塗覆材料。
經核殼橡膠改質之樹脂及非經核殼橡膠改質之樹脂以及本發明之塗層組成物亦可以用來,藉由塗覆電樞及定子而電氣絕緣線圈、變壓器,以及馬達。亦可用於塗覆磁鐵線、匯流排及遲鈍核心。其中上述者可由電器的分段馬力馬達及其它需要UL電絕緣系統確認的應用之製造商使用。FBE方法確保各個粉末粒子含有要獲得完全的固化且達成所述的效能性質所需要的全部組分。經妥善調配的本發明之聚合物也可以使用於電層合物以及複合物的應用。
CSR分散液1:分散於雙酚A二環氧丙基醚(D.E.R.383TM,來自The Dow Chemical Co.)內之15%的核殼丙烯酸聚合物粒子,其係由經交聯的聚丙烯酸丁酯核及聚甲基丙烯酸甲酯殼組成,其係藉由乳化聚合作用予以製備且經由噴霧乾燥予以單離(PARALOID EXL 2300G,來自The Dow Chemical Co.)
CSR分散液2:分散於雙酚A二環氧丙基醚(D.E.R.383TM,來自The Dow Chemical Co.)內之15%的核殼甲基丙烯酸酯丁二烯苯乙烯(MBS)聚合物粒子,其係由經交聯的聚丁二烯-苯乙烯核以及聚丙烯酸甲酯-苯乙烯殼所組成,其係藉由乳化聚合作用予以製備且經由凝聚而單離,接著脫水及乾燥(PARALOID EXL 2650a,來自The Dow Chemical Co.)
於此等實施例中,全部反應皆係於有恆定動態氮氣掃除之乾燥條件下進行。以下的報告之溫度具有約±2℃之準確度。LER和異氰酸酯之間的半固化反應於帶有第3型加熱套的10 lt Büchi鋼攪拌器容器內進行。環氧當量(EEW)值係使用梅特樂(Mettler)DL55自動滴定器、透過EEW滴定得知。開始玻璃轉移溫度,Tg,之值係使用TA Instruments DSC Q2000、藉由示差掃瞄熱量分析術(DSC)、依據ISO 21809-2來決定。粉末塗層混合物之組分於高強度混合器內預磨45秒,於雙螺旋擠壓機內複合,冷卻以及研磨成大概50微米的平均粒度之粉末塗層。粉末塗覆係使用流化床於已經噴砂至60至100微米的錨定圖形(anchoring profile)、2.5cm x 0.95cm x 15.24cm的熱軋鋼棒上提供350-400微米的厚度。將鋼棒預熱至242℃。使塗層於242℃後固化(post-cured)歷時3分鐘,接著立刻使該等棒於水中驟冷直到其等達到室溫為止。該等棒用此領域內通常使用的四點彎曲設備、根據NACE RP0394-2002 H4.3、以每管徑的溫
度(°/PD)來測試可撓性。於零下溫度下進行彎曲方法10秒期間。在該等棒於室溫下平衡以後計算該塗層形成的裂縫數量。無裂縫指示出該塗層是更堅韌的以及,因此,於本領域內不可能發生失敗。
將3909.4克的DERTM 383於50℃伴隨氮墊(nitrogen pad)、裝於10公升的鋼反應器中。增加溫度至120℃,以及於攪拌下添加3.0克的1,8-二氮雙環[5.4.0]十一-7-烯(DBU)(Aldrich,>98%)。一旦DBU溶解,於165-180℃下逐滴添加1200.3克的PAPI 94(聚合MDI,Dow Chemical Co.,平均分子量325,平均異氰酸酯官能性2.5)。在添加PAPI 94完成以後,一個樣本費時15分鐘。該固態環氧樹脂樣本之EEW為390。之後該反應混合物於180℃孵育歷時1.0小時。在從該反應器排出產品15min以前,於攪拌下添加4.85克的對甲苯磺酸甲酯(MPTS)(Aldrich>98%)至該反應器之內。終產物於室溫下為固體以及用來製備實施例4和5內的粉末塗層調配物。
將4.0kg的CSR分散液1於50℃伴隨氮墊、裝於10公升的鋼反應器中。增加溫度至120℃以及於攪拌下添加3.0克的DBU。於165-180℃下逐滴添加1.0kg的PAPI 94。添加PAPI 94完成以後,一個樣本費時15分鐘。該固態環氧樹脂樣本之EEW為269。之後該反應混合物於180℃孵育歷時2.5小時。終產物於室溫下為黏性的液體並且丟棄。
將4.8kg的CSR分散液2於50℃伴隨氮墊、裝於10公升的鋼反應器中。增加溫度至120℃以及於攪拌下添加3.0克的DBU。於165-180℃下逐滴添加1.2kg的PAPI 94。添加PAPI 94完成以後,一個樣本費時15分鐘。該固態環氧樹脂樣本之EEW為383。之後該反應混合物於180℃孵育歷時1.0小時。在從該反應器排出產物15min以前,於攪拌下添加5.72克的MPT至該反應器之內。終產物於室溫下為固體以及用來製備實施例5內的粉末塗層調配物。
如圖1內闡明的,儘管有相似的反應器的溫度剖面圖,但是經由凝聚而單離,接著脫水及乾燥的核殼橡膠(CSR分散液2內使用的),不像經由噴霧乾燥單離的核殼橡膠(CSR分散液1內使用的)會影響環氧-異氰酸酯的半固化反應。
一種熔結環氧塗層粉末調配物係藉由複合來自實施例1之741.5克的樹脂、23.22克的Amicure CG 1200(二氰二胺粉末,可得自於Air Products)、9.34克的Epicure P 101(2-甲基咪唑加成物及雙酚A環氧樹脂,可得自於Momentive)、10克的Modaflow粉末III(調流劑,二氧化矽載體內之丙烯酸乙酯/2-乙基己基丙烯酸酯共聚物,由Cytec Surface Specialties製造)、215.9克的Vansil W20(矽灰石填料,由R.T.Vanderbilt Company,Inc.供應)以及6.0g的Cab-O-Sil M 5(矽酸膠,可得自於Cabot Corp.)予以製備。於
242℃下加熱鋼棒以及浸沒於形成的粉末塗層內,接著於242℃下讓其固化歷時3分鐘及水驟冷歷時10分鐘。平均的FBE塗層厚度為大約380微米(15mils)。於-30C使用NACE RP0394-2002 H4.3建議的程序來彎曲該等棒。該等棒沒有通過3.0°/PD以及顯示出數個裂縫且從金屬全體剝離。形成的熔結環氧塗層依據ISO 21809-2、藉由DSC來測量顯示165℃的開始玻璃轉移溫度(Tg)。
一種熔結環氧塗層粉末調配物係藉由複合來自實施例3之416.7g的樹脂、來自實施例1之324.5g的樹脂、22,3g的Amicure CG 1200、8.7g的Epicure P 101、10g的Modaflow粉末III、217.8g的Vansil W20以及6g的Cab-O-Sil M 5予以製備。於242℃下加熱鋼棒以及浸沒於形成的粉末塗層內,接著於242℃下讓其固化歷時3分鐘及水驟冷歷時10分鐘。平均的FBE塗層厚度為大約380微米(15mils)。於-30C使用NACE RP0394-2002 H4.3建議的程序來彎曲該等棒。該等棒通過5.0°/PD以及顯示沒有裂縫、應力痕或從金屬剝離。形成的熔結環氧塗層依據ISO 21809-2、藉由DSC來測量顯示165℃的Tg。
在以下的表I顯示各種各樣的調配物之組分和各樣本之EEW。圖1顯示在實施例1、2,和3內的樹脂之合成期間記錄的時間相對溫度曲線。如同觀察到的一樣,在實施例1、2,和3內的樹脂之合成期間,反應物的溫度為相似的。然而,實施例2未顯示顯著的半固化反應。
Claims (16)
- 一種聚合物,其包含:a)一熱固性含環氧封端之唑啶酮環(epoxy-terminated oxazolidinone ring)的聚合物該聚合物係藉由b)予以改質b)核殼橡膠粒子,其中該核殼橡膠粒子的至少50%係由一方法來製備,該方法包含:I)在水性分散液介質內進行單體的乳化聚合作用以形成熱塑性核殼橡膠粒子;II)凝聚該熱塑性核殼橡膠粒子以形成漿料;以及III)使該漿料脫水以形成脫水的粒子以及IV)使該脫水的粒子乾燥以形成經乾燥的粒子。
- 如請求項1之聚合物,其中該聚合物係藉由:使(i)至少一液態環氧樹脂與該核殼橡膠粒子之分散液及(ii)至少一聚異氰酸酯化合物於(iii)至少一催化劑,的存在下進行反應來獲得。
- 如請求項1或2之聚合物,其中在該分散液中含納該核殼橡膠粒子的該至少一環氧樹脂為二環氧丙基醚。
- 如請求項1至3中任一項之聚合物,其中該分散液(i)具有至少10重量百分比之核殼橡膠含量。
