【発明の属する技術分野】
本発明は、紙おむつを製造するに際し、紙おむつのレッグ部やウエスト部にポリウレタン弾性糸を用いてギャザーを形成させるのに供される紙おむつ用ポリウレタン弾性糸の連続供給方法とその装置に関するものである。

【従来の技術】
近年、紙おむつの需要者は乳幼児、高齢者に留まらず要介護者のための介護用品等にも利用され多岐に亘っている。又、紙おむつの着用感を高め、且つ漏れを防ぐという観点から、ウエスト部やレッグ部にはポリウレタン弾性糸やゴム糸等の弾性糸を紙おむつの不織布等に接着しギャザーを形成させることが一般的に行われている。

このようなギャザーを形成させるための紙おむつ機にポリウレタン弾性糸を供給する方法としては、従来から、平行な2対の駆動ローラーの上にポリウレタン弾性糸チーズを載せ、ポリウレタン弾性糸を解舒する方向に該チーズを回転させながらポリウレタン弾性糸を引き出し紙おむつ機に供給する方法が用いられている。しかしこの方法では紙おむつ機の運転中は該チーズが回転しているため、該チーズの尻糸と予備チーズの先端糸とを継ぐことが出来ず、供給中のチーズのポリウレタン弾性糸がなくなるたび毎に、紙おむつ機と前記駆動ローラーを停止し、使い終わったチーズのポリウレタン弾性糸の終端糸と次の新しいポリウレタン弾性糸のチーズの先端糸を継がなければならず、紙おむつ機を停止させる時と始動させる時に製品の不良品が発生し、また生産効率が低下するという欠点が生じていた。

近年、ポリウレタン弾性糸チーズのラージパッケージ化が進み、チーズの交換頻度が減少し、紙おむつ機を停止する頻度は減少したものの、チーズの交換は必要であり依然として前記の欠点は解消されていない。

一方、紙おむつ用ポリウレタン弾性糸の供給方法として、特開平10−305060号公報には、ポリウレタン弾性糸を巻返して尻糸を設けておき、紙おむつ機に糸を供給しているチーズのポリウレタン弾性糸尻糸と次の新しい予備チーズのポリウレタン弾性糸先端糸を結んで連続的に紙おむつ機に供給するというポリウレタン弾性糸の供給方法が開示されている。しかし該公報に記載の方法では、供給するポリウレタン弾性糸のテンションを調整していないため、供給されるポリウレタン弾性糸のテンションが変動して紙おむつに均一なギャザーを形成できないという欠点があり、又、継いだ糸に結び目を生じるため、該結び目が紙おむつ機のスリット等に引っ掛かり糸切れを生じたり、該結び目がギャザー部に残りギャザーの不良を生じる欠点があった。

弾性糸の供給テンションの調整については、特公平4−18059号公報には、ポリウレタン弾性糸の編み立て中に張力調整を行い、ポリウレタン弾性糸編み立て終了時の糸切替時には自動的にポリウレタン弾性糸の糸抜け防止効果を奏するテンション調整装置の提供を目的として靴下編み機にマグネットテンサーを用いることが記載されている。また、該公報の従来技術には、靴下編み機を用いてソックスやストッキングを編み立てる際には糸張力の斑を除去し、編み立てに最適な張力を与えるテンション調整装置が必要であり、その一例としてマグネットテンサーを用いることが記載されている。しかしこれらは何れも編み立て技術に関することであり、紙おむつ機に供給するポリウレタン弾性糸のテンションを安定化させ、且つポリウレタン弾性糸チーズの交換に伴う結び目を形成させないで連続的に紙おむつ機に供給し、紙おむつのレッグ部やウエスト部のギャザーの均一な成形に寄与させるという技術はなかった。

【発明が解決しようとする課題】
本発明は、上記従来技術の欠点を解消するために、紙おむつ用ポリウレタン弾性糸供給装置にポリウレタン弾性糸の熱融着接合装置とガイド手段及びテンション調整器を具備させることにより、安定したテンションで且つ結び目を形成させることなく、紙おむつ用ポリウレタン弾性糸を紙おむつ機に連続的に供給する方法と連続供給装置を提供することを目的とする。

【課題を解決するための手段】
本発明は、紙おむつ用ポリウレタン弾性糸を紙おむつ機に供給するに際し、供給中のポリウレタン弾性糸チーズの尻糸と予備チーズの先端糸を末端部変形装置を用いて加圧・加熱し偏平に変形させた後、弾性糸熱融着接合装置を用いて加熱・加圧、接合して結び目を形成させずに継ぎ、連続して供給する方法において、クリールに係止した紙おむつ用ポリウレタン弾性糸チーズからポリウレタン弾性糸を引き出し、ガイド手段に通し、次いでポリウレタン弾性糸のテンションを永久磁石と回転体との間隔を調整して永久磁石が回転体に及ぼす磁力を変化させることにより調整して紙おむつ機に供給する紙おむつ用ポリウレタン弾性糸の連続供給方法である。又、ガイド手段が、0.3〜10mmфの孔を具備した板状ガイドである紙おむつ用ポリウレタン弾性糸の連続供給方法であり、又、ガイド手段が、2本以上のフリーローラーからなり、クリール側の第1フリーローラーが第2フリーローラーより下方に配置されているフリーローラーガイドである紙おむつ用ポリウレタン弾性糸の連続供給方法である。

また本発明は、複数の紙おむつ用ポリウレタン弾性糸チーズを係止するクリールと、ポリウレタン弾性糸チーズの尻糸と予備チーズの先端糸を加圧・加熱し偏平に変形させる末端部変形装置と、加熱・加圧、接合して結び目を形成させずにポリウレタン弾性糸を継ぐための弾性糸熱融着接合装置と、ガイド手段と、永久磁石と回転体との間隔を調整して永久磁石が回転体に及ぼす磁力を変化させるテンション調整器とを設けた紙おむつ用ポリウレタン弾性糸の連続供給装置であり、又、ガイド手段がクリールとテンション調整器の間に配置された紙おむつ用ポリウレタン弾性糸の連続供給装置であり、又、ガイド手段が、0.3〜10mmфの孔を具備した板状ガイドである紙おむつ用ポリウレタン弾性糸の連続供給装置であり、又、ガイド手段が、2本以上のフリーローラーからなり、クリール側の第1フリーローラーが第2フリーローラーより下方に配置されているフリーローラーガイドである紙おむつ用ポリウレタン弾性糸の連続供給装置である。

【発明の実施の形態】
本発明のポリウレタン弾性糸は、ポリエーテル系、ポリエステル系、ポリエーテル・ポリエステル系等からなるポリウレタン弾性糸の何れでもよく、その繊度は紙おむつ用に使用できるものであれば良く、通常は210〜3000デニールであり、艶消し剤としての酸化チタン等が添加されていてもよく、通常の巻き取り時にポリウレタン弾性糸に付与させる鉱物油、シリコン油、変性ポリシロキサン等を主成分とする油剤の付着量は紙おむつの製造に支障を来さない範囲であれば特に制限されない。

本発明のポリウレタン弾性糸チーズは、尻糸を具備させて巻き取られたものであればよく、紡糸後直接巻き取られたチーズ、又は紡糸後直接巻き取られたチーズから尻糸を具備させて巻き返して得られたチーズのいずれかでもよい。尻糸を具備させる方法については特に制限されないが、例えば、紡糸後直接巻き取られたポリウレタン弾性糸チーズからポリウレタン弾性糸を引き出し、別の紙管の端に少量を巻き付けて尻糸を形成させた後に、その部分と重ならないようにポリウレタン弾性糸を巻返すことにより得ることができる。

本発明において紙おむつ機に供給中のポリウレタン弾性糸と次の新しい予備チーズのポリウレタン弾性糸を接合する方法は、結び目を形成させないヒ一夕ーや超音波を利用した熱融着法であれば特に限定されるものではないが、紙おむつのギャザー部に使用されることを考慮すると、継目が小さく、継目部分の伸度や強力が継目以外の部分と比べて差のない加熱・加圧接着方法が好ましく、特に特開平9−12226号公報や特開平9−278286号公報に記載されている方法を用いることが好ましい。

熱融着接合装置6は、図4、図5に示す如く下部加熱部6−1と上部加熱部6−2とからなり、上下にスライドが可能なようにスライドピラー36に係止させて用いることが好ましいが、ハンディタイプの装置を用いてもよい。

本発明で用いるクリールは、複数のポリウレタン弾性糸チーズを係止することができ、丸編機への給糸等に通常用いられるものであればよく、ポリウレタン弾性糸チーズを係止するクリールの数は紙おむつ機に供給するポリウレタン弾性糸の本数と続いて供給する予備チーズの数により適宜決めれば良い。

前述のクリールに係止されたポリウレタン弾性糸チーズからポリウレタン弾性糸を引き出すとき、該ポリウレタン弾性糸はポリウレタン弾性糸チーズの引き出し側の端に時々引っ掛かり気味になって伸ばされたり、糸同士の膠着のため引き伸ばされ、その反動で弾みながら多量の弾性糸が引き出される現象(以下、息付現象という。)が繰り返され、この息付現象によって、供給中のポリウレタン弾性糸が後述するテンション調整器から外れやすくなるため、本発明においてはテンション調整器の前に特定のガイド手段を通すことが必要である。

従って、本発明で用いるガイド手段は、息付現象を生じたポリウレタン弾性糸の動きを吸収できる板状ガイド、又は、2本以上のフリーローラーからなるフリーローラーガイドが好適であり、環状ガイドやスネールガイドやスリットガイドでは、息付現象を生じたポリウレタン弾性糸の動きを吸収できず、又、これらのガイドにポリウレタン弾性糸が絡みついて糸切れを生じるため好ましくない。

本発明で用いる板状ガイド11は、その一例は図1に示したとおり、ポリウレタン弾性糸が通る孔を具備しているが、その孔の表面は、ハードクロムメッキで梨地加工された金属製、又はセラミック製等の摩擦抵抗が少なく平滑なものが好適であり、該孔の形状は特に限定されないが、摩擦抵抗の少ない円形のものが好ましい。又、該孔は板状ガイドの板に一体成形されたものでも良く、又板状ガイドの板に環状ガイドを組み込んで形成されたものでも良い。

前記板状ガイドのポリウレタン弾性糸が通る孔の孔径は、0.3〜10mmфであり、好ましくは0.8〜3.0mmфである。孔径が0.3mmфより小さいと、該孔を通るポリウレタン弾性糸の摩擦抵抗が大きくなるため好ましくな
く、又、10mmфを超えると、息付現象を生じたポリウレタン弾性糸の動き
を吸収できず該ガイドを通ったポリウレタン弾性糸がその後に通るテンション調整器から外れやすくなるため好ましくない。

本発明のフリーローラーガイド12は、その一例を図2に示すとおり、2本以上のフリーローラーからなるものが好ましく、息付現象を生じたポリウレタン弾性糸の動きを吸収し、その後に通るテンション調整器からポリウレタン弾性糸が外れることを防ぐため、クリールに最も近接して設置された第1フリーローラーが、続いて設置された第2フリーローラーより下方に配置することが好ましい。

前記フリーローラーガイド12は、紙おむつ機に供給中のポリウレタン弾性糸が接触することにより軽く回転するものであればよく、金属製でも良いが、ベアリング付のプラスチック製が好ましい。

本発明の連続供給方法では、前記したガイド手段に通したポリウレタン弾性糸を続いてテンション調整器に通してテンションを調整するが、そのテンション調整器は、ポリウレタン弾性糸と共に連れまわりする回転体を具備した図3の如きマグネットテンサー20が好ましく、固定されたディスク等をスプリング等で押し付けて糸に荷重を掛ける方式のものを用いた場合には、そのテンション調整器を通すポリウレタン弾性糸が大きな伸縮性を有しかつ摩擦抵抗が大きいことから、摩擦によるテンション変動が生じるため好ましくない。

このようなマグネットテンサー20の断面図の一例は、図3で示す如く、フレーム29と永久磁石25と回転体21とネジ付き調整つまみ27で構成され、ネジ付き調整つまみ27で永久磁石25と回転体21との間隔24を調整して永久磁石25が回転体21に及ぼす磁力を変化させることにより、回転体21にかかる荷重を調整する。回転体21に掛かる荷重は、前記間隔24が大きくなると減少し、小さくなると増加する。

また、用いるマグネットテンサー20の個数は、紙おむつ機に供給するポリウレタン弾性糸1本に対して1個あればよいが、1個のマグネットテンサーによる荷重は、一般的には5〜20g程度であり、複数個を併用した方がテンションの変動をより小さくすることができる。

本発明の紙おむつ用ポリウレタン弾性糸連続供給装置40の一例としては、図4、図5、図6で示す如く、供給するポリウレタン弾性糸39の1本毎に対して供給チーズ用クリール32と予備チーズ用クリール33とガイド手段37とマグネットテンサー20、及び、該装置に少なくとも1個の熱融着接合装置6で構成される。なお、30はクリール支持架台、36は熱融着接合装置用スライドピラーである。

紙おむつ用ポリウレタン弾性糸連続供給装置40を用いて、クリール32に係止された供給チーズの尻糸34とクリール33に係止された予備チーズの先端糸35とが熱融着法により接合されたポリウレタン弾性糸39は、板状ガイド37を通りマグネットテンサー20−1,20−2,20−3でテンションを調整された後、供給ローラー(図示せず)から紙おむつ機(図示せず)に連続供給される。なお、融着させるポリウレタン弾性糸の両端をあらかじめ末端部変形装置(図示せず)を用いて偏平に処理しておく。

〔実施例〕
以下、実施例を示すが、本発明はこの範囲に限定されるものではない。なお、部はすべて重量部を示し、ポリウレタン弾性糸のテンション及びポリウレタン弾性糸を連続的に供給して成型した紙おむつのギャザー部の成形状態は次の方法により評価した。

<紙おむつ用ポリウレタン弾性糸のテンションの評価方法>
本発明の紙おむつ用ポリウレタン弾性糸の連続供給装置と紙おむつ機の間にテンション測定用のロードセル(オリエンテック製 機番T1−550−430)を設け、該ポリウレタン弾性糸をこのロードセルに通すことにより走行中にロードセルに掛かるテンション(g)を連続的に測定し、自記記録させる。得られた記録紙上のグラフから30秒間のテンションの平均値を求め、平均テンションとした。ただし、接合部分については2秒間のテンションの平均値を求め、接合部分の平均テンションとした。
また、上記した時間内でのテンションの最大値と最小値をグラフから読みとり、最大値、最小値、平均値の各数値から次式により求めた値をバラツキとした。

<ギャザーの成形状態の良否>
本発明の紙おむつ用ポリウレタン弾性糸の連続供給装置から紙おむつ機にポリウレタン弾性糸を連続的に供給し、該ポリウレタン弾性糸を紙おむつ用不織布に接着させてギャザーを形成させた。
ギャザーを連続10個採取し次の基準にて目視にて判定した。

〔実施例1〕
平均分子量2000のポリテトラメチレンエーテルグリコール2600部に対し、4,4’−ジフェニルメタンジイソシアネート634部を反応容器に入れ、N2雰囲気下80〜90℃で60分間撹拌反応させてウレタンプレポリマーを調製した。

別にジメチルホルムアミド828部に、1,2−プロピレンジアミン0.54部とエチレンジアミン3.96部及びジエタノールアミン0.15部を加え撹拌した。この溶液に、先に調製したウレタンプレポリマーをジメチルホルムアミドで60%に希釈しながら徐々に滴下反応させ、粘稠な固形分濃度20%のポリウレタン重合体溶液を得た。該溶液を直径0.12mmфの孔径を有する孔数60個の紡糸口金より湿式紡糸法で70℃の温湯中に紡糸し、245℃の熱処理機で処理し、560デニールのポリウレタン弾性糸を油剤等の処理剤を付着させずに巻き取り、チーズを得た。次いで得られたチーズを尻糸を具備させた状態で巻返して単量1kgの紙おむつ用ポリウレタン弾性糸チーズを40本得た。

得られたチーズは供給チーズ5本、予備チーズ5本を図7、図8で示す如く、紙おむつ用弾性糸供給装置のクリールに係止した。5本の供給チーズの各尻糸34と5本の予備チーズの各先端糸35のそれぞれの先端2mmを末端部変形装置(商品名;ポイントシーラーぱっくんES−10、富士インパルス製)(図示せず)を用いて180℃で3秒間加圧・加熱し偏平に変形させた後、弾性糸熱融着接合装置6を用いて180℃で30秒間加熱・加圧し、接合した。この操作に伴い、接合部分を含む約1mほどがチーズから引き出される。

上記したように、それぞれが予備チーズと接合された5本の各供給チーズのポリウレタン弾性糸39をそれぞれ1.0mmфの孔を有する板状ガイド37(図7及び図8)に通し、次いでマグネットテンサー20−1,20−2,20−3(湯浅糸道(株)製、商品名;HISTERESIS TENSOR)に通した。続いて、5本のポリウレタン弾性糸をそれぞれテンション測定用のロードセル51に通し、セパレータローラ52、供給ローラー53を経て、50m/分の速度で紙おむつ機に供給し、接着剤で紙おむつの不織布と接着しギャザーを形成した。

このとき、マグネットテンサー20−1,20−2,20−3のそれぞれの調整つまみ27を調整して、それぞれの荷重が20gとなるようにした。

各ポリウレタン弾性糸を1個のマグネットテンサー20−1に通した荷重が20g(チーズNo.32−1〜32−5)を試験1とし、各ポリウレタン弾性糸を2個のマグネットテンサー20−1と20−2に通した荷重が40g(チーズNo.32−6〜32−10)を試験2とし、各ポリウレタン弾性糸を3個のマグネットテンサー20−1と20−2と20−3に通した荷重が60g(チーズNo.32−11〜32−15)を試験3として、夫々の供給チーズの残量が1kg,50gのとき及びポリウレタン弾性糸の接合部分について、平均テンションおよびバラツキを評価し、又、このときのポリウレタン弾性糸で製造された紙おむつのギャザー部の形状を目視にて判定し、結果を夫々表1〜3に示した。

また、ポリウレタン弾性糸チーズ(No.32−16〜32−20)を用いマグネットテンサーを使用せず、上記と同様の試験を行い、試験4とし、その結果を表4に示した。

上記表1の試験1は、本発明の方法により1個のマグネットテンサーを用いて20gの荷重をかけた場合であるが、供給チーズの糸の残量に関わらず、又、供給チ
ーズの尻糸と予備チーズの先端糸の接合部分においても平均テンションが安定しており、そのバラツキも小さく、形成されたギャザーの形状が良好であることが明らかである。

また、上記表2の試験2は、本発明の方法により2個のマグネットテンサーを用いて40gの荷重をかけた場合であるが、試験1と同様に供給チーズの糸の残量に
関わらず、又、供給チーズの尻糸と予備チーズの先端糸の接合部分においても平均テンションが安定しており、そのバラツキも小さく、形成されたギャザーの形状が良好であることが明らかである。
