【解決手段】 本発明の難燃性発泡性ポリスチレン系樹脂粒子の製造方法は、ポリスチレン系樹脂シード粒子を水性媒体中に分散させてなる懸濁液中に、可塑剤に難燃剤を溶解させてなる難燃剤溶液を供給して上記ポリスチレン系樹脂シード粒子に難燃剤を含浸させた後、上記懸濁液中にスチレン系単量体を供給してシード重合を行って難燃性ポリスチレン系樹脂粒子を製造し、この難燃性ポリスチレン系樹脂粒子に発泡剤を含浸させることを特徴とする

内容積100リットルの攪拌機付オートクレーブ内に、複分解法で得られたピロリン酸マグネシウム64g、ドデシルベンゼンスルホン酸ナトリウム2.4g、ベンゾイルパーオキサイド(純度:75重量%)107g、t−ブチルパーオキシ−2−エチルヘキシルモノカーボネート28g、イオン交換水40kg及びスチレン単量体40kgを供給して攪拌羽を100rpmの回転速度にて回転させて攪拌し懸濁液を形成した。
難燃剤であるテトラブロモシクロオクタンを440gの代わりに220gとしたこと以外は実施例1と同様にして難燃性発泡性ポリスチレン粒子を得た。
難燃剤であるテトラブロモシクロオクタン440gの代わりに、難燃剤であるテトラブロモビスフェノールA−ビス(2,3−ジブロモ−2−メチルプロピルエーテル)440gとしたこと以外は実施例1と同様にして難燃性発泡性ポリスチレン粒子を得た。

難燃剤であるテトラブロモシクロオクタン150gをトルエン440gに溶解させて難燃剤溶液を作製する代わりに、難燃剤であるテトラブロモシクロオクタン220gを90℃に加熱したアジピン酸ジイソブチル(田岡化学工業社製 商品名「DI4A」)308gに溶解させて難燃剤溶液を作製したこと以外は、実施例4と同様にして難燃性発泡性スチレン粒子を得た。
難燃剤溶液の代わりに、スチレン単量体5kgに、重合開始剤であるベンゾイルパーオキサイド(純度:75重量%)160g及びt−ブチルパーオキシ−2−エチルヘキシルモノカーボネート50gを溶解させてなるスチレン単量体溶液を用いたこと、このスチレン単量体溶液を懸濁液中に供給した後に供給するスチレン単量体28kgに難燃剤であるテトラブロモシクロオクタン440gを溶解させた上で180分かけて連続的に懸濁液中に供給したこと以外は実施例1と同様にして難燃性発泡性ポリスチレン粒子を得た。
得られた難燃性発泡性ポリスチレン粒子40kg、並びに、表面処理剤としてポリエチレングリコール20g、ステアリン酸亜鉛60g、脂肪酸トリグリセライド(理研ビタミン社製 商品名「リケマールVT−50」)40g及び脂肪酸モノグリセライド(理研ビタミン社製 商品名「リケマールS−100P」)20gをタンブラーミキサーに供給し、30分間に亘って攪拌して難燃性発泡性ポリスチレン粒子の表面に表面処理剤を被覆した。
上述の要領で得られた難燃性ポリスチレン発泡成形体を長辺1840mmで且つ短辺930mmの面が下となるようにしてニクロムカット機の台上に載置し、直径が0.4mmのニクロム線を高さ方向に50mm間隔で互いに平行に10本、張設し、ブロック送り速度600mm/分、電流3A/本の条件下にて難燃性ポリスチレン発泡成形体をその高さ方向に50mm間隔毎にニクロムカットして平板形状のスライス品を得た。
得られた難燃性ポリスチレン発泡成形体から縦200mm×横25mm×高さ10mmの直方体形状の試験片5個をバーチカルカッターにて切り出し、60℃に保持したオーブン内で24時間に亘って養生後、JIS A9511−2006の測定方法Aに準じて測定を行い、5個の試験片の平均値を求め、消炎時間とし、下記基準に基づいて総合的に評価し、その結果を表1に示した。なお、上記JIS規格では消炎時間が3秒以内である必要があり、2秒以内であれば好ましく、1秒以内であればより好ましい。

ニクロムカットにより得られた下から6枚目のスライス品(縦1840mm×横930mm×厚み50mm)の上面における長辺方向の中央部分に、短辺方向に沿ってカッターナイフで深さ5mmの切り込み線を入れた後、この切り込み線に沿ってスライス品を手で二分割して縦920mm×横930mm×厚み50mmの分割片を得た。

得られた難燃性発泡性ポリスチレン粒子50mgをテトラヒドロフラン(THF)10ミリリットルに浸漬して24時間に亘って室温にて保管した後、孔径0.45μmの非水系クロマトディスクで濾過し、得られた濾液をHPLC(Waters社製 Detector「484」、Pump「510」)に供給し、難燃性発泡性ポリスチレン粒子の重量平均分子量を測定し、その結果を表1に示した。なお、重量平均分子量の測定条件は以下のとおりである。

得られた難燃性発泡性ポリスチレン粒子1gを精秤し、この1gの難燃性発泡性ポリスチレン粒子に、0.1体積%のシクロペンタノールを含有するジメチルホルムアミド溶液1ミリリットルを内部標準液として加えた後、更に、ジメチルホルムアミドを加えて25ミリリットルの測定溶液を作製した。そして、この測定溶液1.8マイクロリットルをガスクロマトグラフ(島津製作所社製 商品名「GC−14A」)に供給して下記測定条件にて測定し、測定溶液中の化合物のチャートを得た。そして、予め測定しておいたスチレン単量体の検量線に基づいて、測定溶液中のスチレン単量体の量を算出することにより、難燃性発泡性ポリスチレン粒子の全重量に対する残存スチレン単量体量(ppm)を算出し、その結果を表1に示した。

- ポリスチレン系樹脂シード粒子を水性媒体中に分散させてなる懸濁液中に、可塑剤に難燃剤を溶解させてなる難燃剤溶液を供給して上記ポリスチレン系樹脂シード粒子に難燃剤を含浸させた後、上記懸濁液中にスチレン系単量体を供給してシード重合を行って難燃性ポリスチレン系樹脂粒子を製造し、この難燃性ポリスチレン系樹脂粒子に発泡剤を含浸させることを特徴とする難燃性発泡性ポリスチレン系樹脂粒子の製造方法。
- 可塑剤がスチレンであることを特徴とする請求項1に記載の難燃性発泡性ポリスチレン系樹脂粒子の製造方法。
